You hope to assemble an engine, install it in the bike, put the carbs back on, hook up the electrical and fuel systems and get it started and have the carbs sorted in 14 days?

Tall order, but I only work weekends right now, so I have 10 solid days with several people to help if needed. The wiring harness is in tact, just needs bolting on.

If not I have the Vette or ranchero as backup.

Finally got the cases together. Missing two M6x40 flanged bolts though. Turned it right side up, messed with the shift drum, and a pin fell out. I think I forgot to put a clip in to keep that pin in. Not sure where it is or what it looks like.

Looks like a small hitch pin. NLA from Honda too.

Went down to the hardware store and got a hitch pin. Perfect diameter and seems strong enough. It was a bit too long so I bent it over like a cotter pin.

Getting closer.



That weight is JUST the cases and bottom end internals. Lightened crank, rods, main/counter shafts, shift drum, shift forks, primary shaft, starter clutch. No alternator, points, clutch, shift mechanism, etc. I'll get a final dry weight with the starter once I get it all together.

Next hangup is the shifter mechanism. I'm not sure if I have all the parts. This is what I have, it's laid out roughly how it would be installed:



This is what someone posted on the forum at some point. It's a 550, but the mechanism looks different.



The only noticeable difference is there isn't a second spring on the right side. Is it just a later design? My parts are from my 74.

Oh, and nothing goes into the threads of the shaft that holds the shift forks, right (visible behind the left side of the top bearing retainer)?

And another question: My powdercoater didn't mask off a few gasket surfaces, most notably the clutch cover mating surface on the case, and the oil pan mating surface on the oil pan side. Should I sand down the powdercoating on all gasket surfaces?

Your mechanism is indeed early 550. Nothing threads into the shift fork shaft, it's kept in place by that retainer. Make sure the retainer is straight, often they are bent at the end that secures the shaft.  For sure remove the powder paint from the gasket surfaces.

Slow progress... Installed the APE heavy duty studs. $4 ring compressors ready to drop the cylinders on. Can't yet though, I need to redo the cam chain master link. Brent (bwaller) mentioned that it might be difficult to rivet it, and he was right.

Finished grinding all the excess powder coating. Got a grinding disc from the powdercoater that ate right through it (seen in bottom right), then buffed out the rough stuff with a worn disc. Everything is nice and shiny waiting to be mated to gaskets and other parts.

Which gaskets? You mean the o rings on the cylinders, or the base and head gaskets? If the latter, I use copper spray basket.

Yes, base and head.  Copper spray sounds perfect.  A buddy used none recently and suffered a leak soon after.

After having troubles riveting my master link, I decided to do some research, and found that the master link I had was a press-fit, not meant to be riveted. You can tell because the posts of the link are solid and the same color.

I ordered 5 master links from Z1, and one I miraculously got a rivet style master link. You can tell because the ends of the posts have dimples and are a different color.

Glad to see that it's coming along...

You're not going to know much about your leakdown until the rings have seated, so don't take anything from the speed at which that oil drains.

Not that you want my unsolicited advice, but since we're talking about rings and oil... for best ring seating, you want nearly dry cylinders (I use Total Seal Quick Seat on clean dry bores), and you want to run it under load and at high cylinder pressures pretty quickly after initial start-up.  Lots of oil will only delay the break-in.  My advice is to pull your cylinders and follow the instructions below.

Here's how I do it: After honing, wash your bores with warm soapy water, dry them completely then apply some wd-40 to a lint-free cloth.  Wipe the cylinders out with clean cloths until they come out as white as they went in.  Apply Quick Seat per the instructions, then it's heat-cycle, retorque, oil change, restart to check for timing and carb synch -- then right on to the dyno (or 3rd gear hill-pulls).

We do lots of motors, and we do them all this way.

Good advice. I follow a similar procedure and it hasn't failed to create good ring seal.

I had no idea really. This is my first full build. I'll see if I can find quick seat or similar on island. The leakdown comment wasn't made in seriousness, just talking out of nowhere.

Got the rotor nut on the end of the crank. SO easy to turn now. Very hard to turn the engine with the cam chain ;)

Well I cleaned up the cylinders. Installed the cam chain tensioner, but I'm not sure if I should replace the blades... ignore the PBR. It's cheap.
