The oil feed o ring recess next to #2 looks much deeper than the one next to #3 (looking at the pics in the original modification post). The deck has certainly be milled. ;D I wonder how the cam chain tensioner was doing? You reach a point where you have to shim the cam towers to make up for lost material. I don't know....I try not to get involved in these threads because it is all about speculation etc.

I wonder if the the hold down bolts used were threaded from the bolt head down or unthreaded until the last centimeter and a half like the stock ones. Looks like threads might have been eating the shaft. Wheres the op.

tHE WAY i'M SEEING IT, the wasp waist is where the damage is. The bolt that goes there is a few inches long, 6mm and hardened. So its not a little bolt. Still I can't envision the circumstance that would cause that damage. Other than using a 1/4-28 bolt thats threaded all the way up as one alluded. Even at that the rocker pin simply doesn't move with any force, it justs drifts around. Uness of course its been seized to a rocker arm which is then rocking the pin back and forth causing a sawing motion.

But too much spec. I'm out. Good wishes for a resolution. Don't wish bad outcomes on anyone.

First, thanks for everybody's interest.I am thankful for all the suggestions and speculation as to what may have caused this rocker shaft damage.
The rocker shaft is the only component damaged.Please note it is not broken in two.Where the shiny bits are are where the shaft has oscillated against the 6mm centre bolt. That bolt is a high tensile plain shaft of correct length as per parts book (i.e. not threaded all along its length) That bolt has only the slightest scuff mark on it.
Both sides of the waisting are gouged out on the rocker shaft. To me this says the shaft was free to float, at least in the end-to-end direction. Since the shaft was floating their must have been some lubrication.
As to my being abusive of Hondaman , I was not, read the original post. I was pissed off at the situation however as would any one who had to remove and disassemble their engine again.
HM states on page II-6 "At a minimum, consider removing the 5mm lockdown bolts during your reassembly (unless worn, which mine weren't)." That is unambiguous.
I still maintain the lack of 5mm bolts allowed this damage to occur.
Had they been there, this damage could not have occurred.

I believe the point is they came from the factory that way, thousands of them. What made yours different? Maybe more pics would help. I'd hate for you to put it back together and still have some sort of problem. Maybe we can all learn something.

Maybe its just the way the picture looks but the shaft looks dark like it got hot at some point.  It also looks like it has some wear on it where it rides in the cam tower.  With this much wear on the shaft its hard to believe the bolt only has a slight "scuff mark" on it, I would think the bolt would look as bad or worse than the shaft.

I still cant see how the missing bolt would cause the damage?

How do you know that your motor was perfect in every way other then the bolts?

was the case split for your rebuild,you said you had a lot of metal in the oil etc,whats come off the shaft wouldnt amount to much for want of a better description,its an ex broken camshaft engine,maybe what you found was also from its past incarnation if the case wasnt split?you said the bolt wasnt worn much,im guessing its been binding with the rocker,your getting oil up top?you primed and had oil pressure before you let it fire?there should be two fifths of #$%*-all side ways pressure on rocker shafts,if youve mixed and matched rockers and cams you can get a bad set up.
