Not like that. I'll get one. Thanks. They were already a bit blown out and I tried my bat. powered impact driver and it couldn't budge 'em.

In order to time the ignition correctly I had to drill out the backing plate to turn it further. Seems whack.

Drilled holes then filed out the space between.

Filing it out in the vice. You should probably remove the electrical before you file to keep it clean.

Looked way better than expected.

Still it almost wasn't enough room and I added at least a quarter inch. The disc is turned the whole way and the magnetic bits are too.

Coils were easy enough to install. Taking the originals off was tricky. The screws were locked down and one is hard to reach.
Take out the easy one, rotate the coil around the fixed screw back and forth, loosening the rot and rust and it should come right out.

As it stands now. Tried to take it out for a test ride, taped up the dangling wires and something got crossed.
Right when I turned it on the 15A fuse blew. Went to 4 places and nobody has one.

FRAME
Back to the frame. Was so close to buying a JD2 pipe bender from trick-tools.com. Considering if I ordered it now it wouldn't be here for probably a week I thought I'd try a couple of things first.

Found this place the other day that sells bits for handrails and what not. They didn't have 6in. radius in 1in. tube. Not wanting to leave empty handed I got 2 3in. pieces bent at 180...

Figured I'd bend them out a bit. Hit them with some heat. Attached the leaver...

FAIL.

I always thought this method was a total waste of time and the result would be far from perfect.

Went for it anyway, I've got a couple hours to kill.

Got the right bend easy. Thought to check it for shrinkage while welding but opted not to because the world is on my side. Wrong. Thing shrank at over a 1/4in.

Had to cut 6 more lines in and bend it back out. Rewelded while tacked to frame just like my brain told me to do in the first place.

Done. That cut method is a real horse in a highchair but when you just want to get it done it gets it done.

Just got pulled over on the bike! First night out. Unregistered with no brake light, no mirrors, no seat and a plate from my other bike.
I guess I ran a red but I don't remember seeing it. He let me go without a ticket. The bike works!

BLINKERS

It's a drag sticking all these accessories on the bike. I made them as small as possible and have them mounted to an existing bolt.

I'm not a fan of teardrop shapes but it all gets covered up and I had to cut it at an angle to make room for the blinker nut.

It's 1in. flat bar at 1/8in. thick cut with a grinder and drilled on the press.

I bolted one half on the fork, mounted the light on the other tab, tacked it on, bent it to the right angle and then gave it the full weld.

IGNITION

Having the ignition switch centered up on the bars always felt like I was turning on a lawn mower and I've always loved the way it is on my 450,
which is up front just under the tank. Having a consistency between the bikes is nice too. So I mimicked the 450.

It's a piece of 10ga. scrap drilled with a mag drill and cut with a grinder.

Not the best tig welder but it works.

HEADLIGHT

Been looking at new and smaller headlights but thought I'd make a quick install for the stock one because
I wanted to get on the road to test the bike out.

It's 1in. flat bar at 1/8in. thick just bent. It mounts to existing bolts on the stem.

Welded some tabs to grab the light.

Doesn't look too bad. A top mount would probably be better but for now this will do.

The gauges didn't fit under the new bracket, forgot to check, so I cut part of them off so you could get them in there real nice. I'll make a
whole new mount for those later.

Still have to grind, blast and wax it.

The best thing about the massive stock headlight is that it holds the giant rats nest of cables. I will sort those out later.

Great work! I don't remember reading if you changed out the front end. It look different from a stock 550.  At least the amount of space infront of the forks and the actual frame.

I know what you mean and I've never noticed it until these recent photos. I never touched it and it should be stock.

Maybe it looks different due to the rear end not having the stock height. Still looks great!

Ha! I always wondered why the back end looked like it was saggin'. I didn't think twice about those brackets on the shocks
until I took them off and saw that someone took a grinder to them to get it even lower. Took them off and now my bat
box doesn't fit right... Feels a lot sturdier now too. Thanks for pointing that out. I will post the frame update later. Did a bunch of work on it.
I also think the front wheel looks further out because the new exhaust is tight to the frame.

Frame
Trying to wrap this up and get it street legal. Readjusted the angle of the seat. I removed the lowering kit and put the shocks back
to the stock position, which freed up an inch or so of space under the seat. On the last ride the wheel was hitting
the seat pan. Should be good now.

Readjusted the batt. box and added the rubber strap.

Exhaust
I haven't been psyched on the geometry of the exhaust so I changed it today. I'm happy with it now. Been doing some reading on baffles and will probably make a custom one in the future.

Here's how I originally did it with the bulk bracket I thought was so cool...

The new design allowed me to cut off the exhaust/peg support.

Cut the exhaust in half.

Knocked the baffle out and ground the inside cap down a bit so it would slide deeper.

Pushed it in 4in. deeper.

Cut 4in. off.

Now put it back together.

Getting the angle right.

Tabs for frame and exhaust. Better than that honker I originally made.

One on the frame.

One on the pipe.

Done. Much more compact.

That's awesome! Is yours open? Or did you cut the baffle down or make a custom one?

I wanted to hear what it sounded like without the baffle. Here's a video of the bike before I welded it back together.

I cut mine behind the hanger  right where the baffle starts in that tip, pulled the baffle out an shortend it to into what I had left. It was throaty but gave a little back pressure so I didnt have the lean pop, My buddy rides with the mac open like that sounds good IMO but hes got a lean pop

SEAT

The seat pan wound up being a box of sorts to make room for the electronics.

The foam looked a little primitive so I added a couple more layers and rounded out the edges.

Added a layer of foam around the curve and up front to make it a bit more snug.

There is a layer of foam stitched into the leather giving it some bulge on the battens.

Thanks Tews19.
Painted it and readjusted the tail light. Added a grommet to keep water out. Just needs some dirt.

I pushed part of the dent out. Couldn't get it all. I found an identical tank in pretty good shape. Keeping one stock, stripping the other and have another that will get custom paint - doodles by my friends.

Hey, sent you a PM and an email a while back about the seat and pipes. Not sure if either went through. Project is looking sweet though, with the custom seat looking real nice. Make sure to put up some pics of the tank when your buddy does his thing to it.
