Have new heat demons coming to me today. So we can finish that up and finish up the bars finally! New rear tire should  be here Monday, part of the brake (the piece for the master cylinder to the brake line) should be here by tomorrow. All I'm waiting for is to find a new clutch switch! Will be wrapping my wiring today, so hopefully I'll have new pictures soon

Speaking of pictures, I forgot to post these! My new caliper braket and post from 754!! Haven't put them on yet as I'm waiting on that one little piece...

Discovered Honda still made the clutch switch (stop switch, bypass whatever you wanna call it) so it's been ordered and should be here next week! Have the new heat demons installed and all electrical working! YESSSSSSSSSSSSSSS

Just have to wrap up all the wiring this weekend and assemble next week and finish the seat.. Holy man, I'd swear there is a glimmer of light at the end of the tunnel!

Will also be replacing the head gasket in the Kawa 440 this weekend, so hoping both bikes will be on the road by next weekend!

I'm a wee bit behind on pictures!

Assembled the tank. :)


Glued a piece of rubber on the back of my sidecover since the electronics are right there. Just ensure I have no unintended shorts...


This is my handy-dandy battery mounting system and vibration control unit. LOL It's the stuff that was in the box the EVO2 came in. Works like a charm...


And my rear tire came in! It's on the bike however my honey realized it got mounted backwards so once the bike goes to the shop to finish the seat, exhuast mounting and safety we will remount it properly.


Fixed two spots in the wiring where the solder didn't look too good. Forgot the heat gun though and the blow dryer just doesn't cut it. Gonna borrow it from my honey tomorrow and fix that then start wrapping after work! Weee

New clutch switch is wired in and works properly. Discovered when testing it that my led lights were shorting out. Turns out they were crossing right at the light! So.... A bit more work before wrapping it (damn it.)

Cut up some small chunks of rubber to separate them...


Used my handy-dandy weather strip adhesive and glued it in... let set for one hour


Tied the wires together and used the glue to stick them to the bracket so they can't move around...


And let them sit with some weight on it for 24 hrs...


Checked it tonight and everything is nice and solid now...


Neat and ready for wrapping.. that was the last bug.. I can finally wrap it but not tomorrow. Saturday and maybe Sunday if it takes that long...


The whole I'll wrap it tomorrow is starting to sound like a bad free beer joke. LOL

So my plan is that it must be ready to insure by the 30th. I need to drive my 440 back home to hand it over to my best friend so I will need my safety and make sure it's actually running. Will flip it onto the road there and take bus back home. So two week deadline!

List to finish it:
wrap wiring
install new plug caps and spark plugs
install new dyna
install all cables
install carbs and pods
assemble and bleed front brake
install grips
remount rear tire
install back brakes
install fender and taillight
finish making seat
install exhaust
make and install chain guard
install new chain

We worked our butts off this weekend! Have to catch up with photos now. :)

On Saturday, got the all the wiring at the front wrapped...


My honey slipped the new chain on when she wasn't looking...


Then on Sunday I finished all the wiring wrap! I was a wee bit excited at finally moving past that!




Put the new plug caps on (those were easy)...


Put in and wired up the new dyna. It's been timed already. Just have to glue the gasket on and cover that baby up!


Put the new steel braided line in (discovered that my front caliper was seized)


Used tie wraps to make the wiring go where I wanted it to


Put the clamp hoses on the led bracket. Have to fix one yet though...


More to come! That was Saturday and Sunday. :)

So today our only plan was to take the caliper apart and see what the problem was. Knowing this bike I was expecting the worst...
First took a picture to make sure I didn't put it back together wrong...


Then using another master cylinder began to pump out the brake pad. Omg that thing was frozen in there good and the corrosion, uck!


Finally got it out and it didn't look very good... took another picture to make sure I put rings and seals back properly...


Brake pad from side B, no problems there...


Took some work but we got out the piston. Bit of pitting but nothing major. The corrosion was nasty though...and the brake fluid was disgusting




This was sludge! Yuck


Cleaned everything up nice, including the seal


Putting it all back together now...






It all went really well! Other then the brake pad being seized it just needed a good cleaning. Works now. :) I am planning on buying a caliper in better shape down the road and rebuilding it. This one has a chunk missing from the bottom. We are assuming it's from the caliper not being mounted properly and the rotor ate it at some point...

The caliper went so well we couldn't help ourselves and kinda went to town. :) These are not in order

Put the grips on...


Put the carbs, pods, and all cables on!




Hooked up the back brake


Put the clutch lever in after we found a bolt that fit (mine never had one to begin with)


Front brake is on and functioning! Paper is to make sure it's not leaking where we can't see it or don't notice it...


Put second mirror on! :) Everything has to be adjusted yet. Won't bother with that till my seat is done so I can set it just so.. plus might have to do some rerouting of cables don't know yet.


Now to find that to do list!

One of the holes for my  tank emblems is stripped. :( No biggy though. Tap it and put a slightly bigger screw in it. Put it on the bike anyways. LOL Not hooked up but just wanted to stare at it...





Also put the gasket on the dyna cover and put that on...




That's it for me today! Need some sleep before work... tomorrow night clean up my space since it's a disaster from this weekend, and probably build the chain guard. :)

Thanks guys!

Now have to glue my starter button back together because I accidentally smashed it with a wrench while trying to miss the tank! Also need to figure out sizes I need for missing vent/breather hoses.

Did manage to figure out how to build the bracket for the chain guard and my partner and I fixed a clearance issue with my bars and tank.

That was it for me today. Was a double Monday and am feeling it.

The clutch lever in the picture is aftermarket. I should get a picture of my hand on it when my son returns so you can see my issue! LOL Yes I still need it. :)

The pods are just standard aftermarket cheapy ones. Came in a orange box... um box says made in Taiwan, chrome end cap, tapered air filter, R.O.C. Hopefully that helps?

Picked up some fuel line and clamps to do the breather hoses, also got model glue and model red paint. Gonna try to spiff up my kill switch button. :) Probably go for a ride today on the Kawa and then get to it. Hopefully pics later!

Model paint on the kill switch is working. Still have to do one more coat. Touched up a couple spots on frame that got banged and were bare metal. Doesn't look very nice but better then rust! Am planning on powder coating either this winter or next.

Bike goes to shop today! Putting exhaust on, hooking up fuel and gonna try to start her! SOO EXCITED! Will try to load pictures later. Gonna be a busy couple of days in a row here. My bike, test ride and volunteered to help out, then counting inventory for two days to help out.

Great seeing it all come together. Love the bare look of the brake cylinder. I have to say the color on the interior rims are a nice touch.

Deaf thanks for the compliment! I think she's beautiful.

So this was yesterday's little touch ups..

Used the model paint to spruce up my kill switch. It's now known as the "hot" button. lol



Forgot to take the close up after I finished the third coat and it dried. Will try to get it tomorrow.

Glued the starter button back on. Took a bit of patience but I got it and it works just fine. Will still need to get a new one and replace it one of these days.


Today I started with finishing the kill switch, then I touched up all the bare spots on the frame. Poor thing. :( You can see the spots up close and they look crappy. Oh well. Plan is to powder coat her this winter so she'll just have to be a bit rough in spots till then.
So after the touch ups, when bf got off work we loaded her up and took her to the shop. It was the first time I've seen her together (mostly) and in the sun since I got her 13 months ago.










We went to it and got the exhaust on. Took much wrangling and bf's strength. We both HATE that stupid bracket and it pulls the header into the engine! So we will be making a different bracket over the next few days. Still tossing ideas around at this point.


Got the front end sorted out. Had to grind a portion of the heat demon switch bracket off to turn the clutch inline with my wrist. Had to bend the ignition bracket to make more room for the headlight and we will need a longer headlight bracket so that the light is forward of the cables. Bf will make it while I'm on my trip and I can paint it when I get back. Otherwise not too bad..


We hooked up the fuel using the R-2 unit. LOL


Then we gave her a try.
First howls

After that (and running her once or twice more) we fixed the hole for the tank emblem screw and put the emblem on. Tomorrow we hook the tank up and hopefully a few more things. :)

Still in awe that she runs and she charges! She's sitting at 13.67 volts when running. :) Battery was 12.something when just sitting.She sucked up gas within seconds of first being started and the light went out right away. Had to add about half a litre. Really doggy though. Probably very lean. Will do a run with her tomorrow and if she still seems doggy gonna richen her up a bit. Also have to check the plugs first and put in the new plugs. We keep forgetting. Such a cool day...
