Have you considered cutting right after the collectors and installing new mufflers like the ones from Cone Engineering. You could order them relatively cheaply and have your local welding shop weld them up. You may even have a bend inserted so they provide some additional ground/cornering clearance.

For $60 I could get two condensers, have them welded to the headers and then put an aftermarket exhaust on it. Would have to be really confident about this as a solution before cutting my headers. Do you know of anyone who has tried this before?

I'm not sure where you are but I've seen shops and builders here use aftermarket exhausts fastened to stock and aftermarket headers.

They make progressively softer pads to smoothe out surface. There is a good deal of scratching, I could eventually buff out but my main concern was removing rust to possibly paint them black

You may also consider powder coating the frame. It is much more durable than paint and resistant to chemicals, gas, etc.

You mentioned using ammo cans as panniers. Check out this build: http://www.lossaengineering.com/blogs/bikes/18846563-honda-cl450-for-sale
Jay LaRossa also installed solar panels on the tops of the cans to USB chargers (charge you phone etc) from a company that makes charging backpacks.

oh man that build is amazing! Thanks for that. I am trying to figure out how to bolt on the ammo cans while avoiding too much fabrication work.

I really want to powder coat the frame but it is way out of my price range, most places gave me an estimate of around $200 to media blast and coat the frame. I think the frame paint I am using should give me good durability and I can always coat it in the future if I strike it rich

Got the motor out will get everything else off the frame this weekend and paint sometime in the next two weeks then will redo brakes, suspension, forks, and start putting it back together. Any thoughts on what I should do to the motor since it is out of the frame? Nothing appears to leak and I have seen gasket sets for $50 so should I pull apart the motor and do those? Any tips for cleaning the motor exterior it is filthy?

If it's not leaking, let it be. Degreaser, elbow grease, diligence and beer work best to clean the motor. Oh, and beer.

If it doesn't leak or make any irregular noise (cam chain noise, etc.), then I would suggest cleaning it with Simple Green and maybe a wire wheel brush, and painting it with VHT. If there is nothing wrong with the engine and it isn't leaking, there is not need to crack it open. Count your blessings.

Sorry if its been said already but did you do a compression test already? If everything checks out adjust your valves while the engine is out, make sure to get new Exhaust gaskets to.

I am so new to this I had not heard of compression testing. Looked it up seems simple enough to check.

Before you powder cost the frame, knock the steering bearing races out of the neck (top and bottom). Also, grind the rivets off that hold the vin tag on, and remove it carefully. Then reinstall with new rivets.

You can use some monofilament line as a "saw" and slip it behind the tag, then saw back and forth to help separate it from the neck (there's 40 year old adhesive keeping it on).

You can get a rivet kit at Harbor Freight or Home Depot. This will preserve the VIN Tag and Stamp -- good if you ever sell the bike.

Just the seat hinges and lock and the tab opposite the helmet hook left everything else. I didn't want to modify the frame too much. Probably making a customs seat can't.seem to find one that works with the original fender mount on the back. Cannot afford to pay anyone to weld a rear hoop so I am going to trim the stock fender and have the seat real snug against its curves to create a clean look.

Cut down the spring guards to expose more of the spring and noticed that one of the shocks was bent. I guess that means it should be replaced right?
