Well, it's sort of a barn find, because it's been in my barn for the last few years. You see, several years ago (I don't quite remember how many) I did some resto work on a CB750K1 for a guy. He was so happy with the result, he brought another bike over for me to wave my magic wand over, a 1983 Honda XR500RE.

Ken is a bike and car collector, and he picked the XR up cheap at an auction, but wasn't really sure what he wanted to do with it. I offered to buy it but he wasn't keen, so as he also didn't want to spend very much money on it, it sat here while he made a decision. Anyway, fast forward to last week when Ken rang me to say that he'd sell it to me if I did some more work on his K1. I've got a bit more free time at the present to play with bikes, so even though it's winter, I said OK.

I like big singles, although I've only ever had one, a Yamaha XT500. These bikes were really too heavy for enduro work, but great fun on dirt roads and arguably excellent road bikes. Back in the day, guys would put a smaller front wheel and road tires on them and take them racing, and while they didn't have the "top end" to beat much bigger bikes in a straight line, they could undercut them in the corners, so on tight tracks (like Calder Park where I used to watch them mix it with Z1's, CB750's and even wobbly XS1100's and CBX's) they won races.

Yamaha thought this was a good idea, and released the SR500 shortly afterwards, which was a sales flop initially, but years later the "Cafe Racer" crowd rediscovered them, and now they're very popular.

Anyway, I wanted this bike because 1. I can't afford an XT (or TT) 500, and 2. When I had my XT500, I always thought it needed a beefier front end with a disc brake, and more power. The earlier Honda XR500's had very similar specs to the XT500 with lots of weight, pissy drum brakes and 37mm forks, but in 1983 Honda released the XR500RE with more power and torque, 43mm forks, a front disc brake and only 260 pounds. Woohoo!

Here's how it looks at the moment, it hasn't run for many years and needs a full major service, new tires, and a new chain and sprockets before I can even fire it up, but the good thing is that they're a pretty simple engine with only one piston and one cam, so shouldn't be too hard to put back on the road, and with some tarmac oriented tires, should be a great commuter with occasional dirt road duties. I'll report back as I drag it out of my "barn" and get to it. Cheers, Terry. ;D

Thanks Larry, I'll try to keep it as original as possible (I just ordered some original tank decals, don't you love plastic tanks? No painting required!) but I am thinking about a free-er flowing exhaust system, I had a "Power Pipe" on my XT500 and it really made a difference.

Regardless, I'll hang up the OEM pipe in my garage and if I ever sell the bike I'll include it with the bike. I wish all the folks I bought CB750's from could have done the same thing! Cheers, Terry. ;D

I dropped into Ace motorcycles yesterday to order some new tyres for the mighty XR. Because my intent is to use it as a "mostly tarmac with only a little dirt" weapon, I ordered some tarmac oriented tyres.

They should arrive today, but I haven't taken the wheels off and it's not rideable at the mo, so I'll take them over on Friday. I'll fit the new chain and sprockets while I'm at it, and also check the wheel bearings, lube the suspension linkages and check the brakes.

I want to do all this before I try to bring the engine back to life, or else the temptation will be to ride it, regardless of how bad the rolling chassis might be. Not a good idea.

I initially thought that I'd leave it "as found" with just a tidy up with my emphasis on safety, but after seeing this beauty on "Gumtree", I'm tempted to do a full resto. Cheers, Terry. ;D

Terry, I would get the motor running first, at least before spending money on tires and pretty stuff. ;) One of my mates had one that even from new smoked as much as my two stroke, and always had a nasty ticking noise in the top end when started cold (possibly an issue with the compression release??). He tore it apart some years ago to fix it, but never got around to putting it back together...

Thanks Scott, (and everyone else too) your mate's bike was probably a pre-1983 model, during my research I found that there was an issue with top end oiling issues with the older engine, but they totally redesigned the head from 1983.

I got bored around lunch time, so even though it was only 45 degrees F I bravely braved the cold and dragged the XR500R out of the "barn". I had to move the Yamaha FJ1200 and BMW K100RS to get to it, but luckily they both started right up, and I was able to get "Big Red" out.

With no particular priority in mind, I started by pulling the sidecovers off. The left sidecover doubles for the airbox outer cover, and I was horrified to find that the foam from the air filter had turned into oily mud in the bottom of the box. I cleaned all the gunge out, and I'll order a new filter tonight.

The XR doesn't have a battery, the best way I can describe it is that it has a magneto, which may or may not be technically correct, but regardless, with the engine off (there's no key, but unless you know the starting routine for a big high compression single, you won't be able to steal it anyway) nothing else works. (lights, blinkers, horn etc)

Neither Ken nor I have ever attempted to even kick it over, so I first checked that it had oil, then dropped the float bowl plugs and a little trickle of ancient gas ran out. I dropped the main jets (two separate carbs on Big Red, feeding into one big cylinder) and they were both clear, so once I replaced the rock hard fuel line I flushed both carbs with some fresh gas and called it good.

I located the spark plug (D8EA, same as a CB750) deep in the front of the head, so I carefully removed it with the help of several liberal coatings of WD40, I remember pulling the threads out of one cylinder on my first K1 may years ago, which necessitated removing the head to repair, so I was relieved that while a little tight, the plug came out without a layer of aluminum in the threads.

I couldn't find a D8EA so I squirted some more WD40 down the spark plug hole and kicked the engine over several times to lube the cylinder walls, and get some oil up to the head. I installed a new D7EA and threw the cap back on. Hmmnnn, I wonder if it'll start? Well much to my surprise, it started first kick! Unreal, that bike hasn't been run for at least 4 years from when it first arrived here, and how long before Ken bought it, I just don't know? I don't think I've ever been so successful with an engine that's sat for so long!

Anyway, I had to take it for a quick lap up the street, so I did, but quickly brought it back as I didn't have a helmet or gloves on. I fired it up again a little later, and once again, as long as you use the correct method (and wear boots, it's got a ton of compression) it'll start right up. I don't think I've got anything to fear from the local crack smoking dopes, as they wouldn't have the strength to fire Big Red into life, but I will either install a key switch, or a hidden kill switch.

After a couple of hours freezing in these arctic conditions I couldn't be bothered removing the wheels today, but I did junk the chain, have you ever seen a chain and sprockets in such bad condition?







Luckily enough, I have some nice new quality items ready to install:



So after an exhilarating couple of hours playing with my new toy I was quite chuffed that the engine is so good (and easy to start, as long as you're 300 pounds in your hob nailed boots) and am looking forwards to getting it on the road, probably as early as next week. It even looks a little better once I scraped the dust off! ;D

Congrats on getting it running, Terry. That was too easy!  Lucky for yoy, there was no crapppy ethanol fuel in the carbs. 

Do you have a good place to ride off-road nearby?

G'Day Steve, thanks mate, I'm stoked that the engine is so good, the bike has obviously done some work so it's good to know that it's a good one, and boy does it go! Fark, I thought it was gonna rip my arms out of their sockets! Even with the chain running over the top of the front sprocket, the wheel came up and I almost sharted!

It's going to be so much fun mate, and yep, my place backs on to a park where the local kids (illegally) ride their dirt bikes most weekends in the warmer weather, but I'll get it registered and ride it mainly on the road, with a couple of dirt roads thrown in just for fun. The gearing is gonna be 15/49 and I'll see how that works on the road, if it needs to be geared up further so it can cruise happily at 70+ MPH, I'll throw a smaller rear sprocket on it as there's not much room for a larger front sprocket.

I just ordered a new K&N air filter, ($98 AUD, and that was the cheapest one I could find!) the one that fell apart was a Uni Filter, I've seen this before with Uni's and while they're good filters, I've never seen a K&N fall apart like that, so I guess it's money well spent. I'm looking forward to getting it on the road with some good tyres and doing some winter riding! Cheers, Terry. ;D

Thanks mate, this thing is wickedly fast compared to my old Yamaha XT500, I can't find a BHP figure for a 1983/84 XR500RE for some reason, one spec sheet quotes the old model's 36 BHP and another says they put out 87 BHP, which is BS, but I'm guessing that it's somewhere closer to 50? I've been reading old test reports on the 'net and apparently Honda was trying to build a big 4 stroke enduro bike that would beat big 2 strokes, and they must have come close, this thing really flies!

Anyhoo, today I borrowed Jeff's bike lift so I could pull both wheels off and get some new rubber mounted. I'd settled on Pirelli Scorpions, everything I've read about them is good, and I'm really impressed with the Pirelli Sport Demons I put on my CX500, then my BMW K100RS. The good thing about this bike is that it's light (possibly lighter than me actually...........) and removing the wheels was super easy.



I took the wheels over to Ace Motorcycles and Jeff set to work removing the rock hard old knobby motocross tyres. His tyre machine almost had a coronary, but finally he got them off and the new ones back on. Good news was that the alloy rims are in really good condition, I've removed tyres from steel rims on CB750's and taken a substantial amount of the rims with the tyres, they rust so badly, but these ones were fine.

It's winter here so by 5pm it's getting dark, but I managed to get the front wheel on and swapped over the rear sprocket. The original gearing is 14/48 but as most of my riding will be on the road I've raised it to 15/45, so it should should still have tons of torque, while winding the needle right off the speedo. I do like the look of these tyres, they look like road bike tyres with really deep tread, so hopefully they'll handle well on cold wet tarmac and cold wet dirt equally well.



     

I had a priick of a time removing the old rear sprocket, I thought it'd be smart to loosen the OEM honda locknuts before I put too much pressure on my allen key, as in the past I've managed to rip the hex right out of the OEM bolts. Anyway, the nuts were as soft as butter, and I managed to round off 3 of the 6 nuts without loosening them. I had no choice but to try to crack them with the allen key, and luckily Honda provided good quality countersunk allen screws with nice deep internal hex's, so my key was able to crack each one without ripping it's guts out. I dug around and found 6 new stainless nylocs and washers, and Loctited them for good measure. At least next time they'll be a tad easier to remove.



Anyway, it was getting dark and being mindfull of the risk of becoming a meal for the fearsome Were-Duck of Mill Park County, or possibly a roving band of hungry Drop Bears, I quickly packed up and shuttered myself inside for the night. Tomorrow, God willing, I'll install the new chain, give it an oil and filter change, replace the missing blinker and take it for it's maiden voyage! Oh, and I liked Jeff's bike stand so much I bought it too, so it'll be a handy tool for years to come. Cheers, Terry. ;D

Thanks again mate, and you know "Great minds think alike", I was going to put the spare Goldwing front wheel on it just to rest on while I was at Jeff's shop and it looked good, but then after I bought the tyres I was ratting around in my garage and realised that I've got two 2010 Yamaha FZ6R 17 inch wheels with near new tyres on them and thought, maybe a "Supermotard" might be fun? ;D

G'Day Krusty, it's got an auto decompressor to help get it up to TDC, but once it's there, you've gotta kick hard, and hope that it doesn't kick you back! ;D

That should kick-over like a 250 if the decompressor cable is adj./in good shape... ::)

I hear you on that guy;that thing would be a real 'Bear' to start w/ a messed up Decompressor.. I'd get the book on her and make sure to set the valves first and then adj. the decompressor cable(I hope the cable isn't snapped..)last.

Terry,do that valve adj. and then D-cable adj. I hope someone around where you are might make a copy of the oem Honda manual pages,maybe a local shop.They really do start easy w/ them adjusted.

So jealous. I love those bikes and this is making me want to start digging around for one. I have a funny story about a guy I know who rides one of these on the street but it's just to long to type. As always, great work Terry.
