Most exhaust manufacturers have dies to allow stretching/expanding pipe diameters.  I had a MotoGP pipe with one pipe that was slightly small and initially caused a leak.  The manufacturer fixed it in about 10 seconds. 

Maybe this solution will work and allow adaptation of 550 exhaust systems.  Personally, I have no idea.  I sprang for the Hindle 4-2-1.

I have been super busy the last several weeks.  My daughter graduated high school this past weekend and we had a ton of family that came into town.  That caused my "honey-do" list to become top-priority.  New kitchen floor, cabinet painting, and a whole host of other things.

I had a bit of a setback.  I was selling my stock 4into 1 header and a Vance and Hines muffler so I could use that to help buy a new exhaust.  Well, it was stolen out of my car Friday night.  So, that money is gone and I will have to scrape things together to buy my exhaust or build one.  Sucks.

I had one of my freshly painted side covers stolen off my bike at a motorcycle show. That's pretty low, too.

They had no clue.  I had a pair of stock CB750 shocks sitting back there and they took one of them.  The exhaust will end up in a scrap pile.  They might be able to sell the megaphone, as it will fit any 2" pipe.

For a 650, your options are somewhat limited to stock (heavy), Mac (yuck) and Hindle 4-2-1 (sold by Ripple Rock).  The Hindle is stainless and light, but it is not as cheap as the other two alternatives.  However, the US Dollar is stronger than the Canadian Dollar, so it is quite "cheaper" than listed.

Well, I started playing with it, again.   I have been driving my ghia and because of that, I have had to fix some things.  So my weekends have been occupied with that.

I have found a temp solution to the exhaust.  I am going to weld the inlets from the #$%*ty 650 pipes onto a 550F exhaust that I have.  The chrome is crap, so it won't hurt anything.

Another issue just popped up, though.  The petcock hits the carbs.  I tried to put a spacer under the back of the tank and it still hit.  Any higher and it will be above my seat. 
Looks like I may have to have the petcock relocated.

I just did that.  I modified a Suzuki 750 tank to fit my CB750 and didn't have an assembled engine at the time.  When I got the engine in the frame and test fitted the tank the outlet for the petcock was about 3/8" from the valve cover.  After trying a few things to make it work I finally had to bite the bullet, plug the hole and weld in a new petcock bung.  I'm still in the process of redoing the body work before having to repaint the tank.

It's been a while since I updated this.
I got the tank figured out.  I am just moving it forward about 3/4 of an inch.  Works perfectly there.
I still have a lot to do.  I ended up using a stock 550F header and putting the larger inlets from the 650 exhaust that wouldn't fit right.  I know it's going to restrict it a bit, but it will work for now.



But I do have bigger news...

Are you ready for this?


I started her today!  She is alive!  No crazy smoke or anything like that.  She sounded awesome with the open header.
I still need to rewire it and get rid of the huge block connectors from the 650 harness.  I also want to relocate the ignition switch and fuse box.

But she lives!  She lives!

      Nice!!!!!! Just got in on this, this morning and read through the whole thing. Really a very well done post on this. Too bad about the setbacks, but great, the way you just backed off, regrouped and plunged ahead. The things like the cylinder damage, almost forgetting steps in assy and the Parts being Stolen, sounds like my kind of luck. Like to congratulate you on putting this together and posting it as the info here, will probably help someone else who is going into one and also help me, when I go into mine. Details help so much and the photos as well. I'll be looking in more, as you get the chance to do more.  Bet it Does sound "Killer"! Bill

So I have not been messing with this bike in a while.  I have been playing with my KLR650, which is now a 661 and generally been very lazy.

My wife was out of town all of last week.  It was stupid hot in Texas, so I pulled the bike into the living room.  I did put a moving blanket under it, so that's something.

I am finally tackling the wiring.  Then I just have a few small things to button up.

I ordered an old school style metal lunchbox and I am going to use that as my battery/electronics box.  I will mount it under the seat.
I bought some clip-ons and I am thinking about drilling the holes for the wiring to run through there and pop out right next to the headlight bucket.

I think I have a muffler for ya, it's nothin special though.   Thats if I dont trade it for a seat, but I think he wants carbs.

You can get the MAC 4-1 pretty cheap ($330 ish), but for the money, the Hindle through Ripple Rock is the best bang for the buck, is stainless and a better product.

Yeah, the bike budget was blown on the KLR.

I'll use whatever I can for now.  Eventually, I'll find a better exhaust.
