If I'm not mistaken, Jim uses a laser welding rig, but the filler material is no different. And the parent material (your cover) won't change. It's been my experience that what you're encountering is par for the course with welding in these old cases/covers. Maybe he knows a different trick...?

Curious though, did you grind down the welded cover after he sent it to you? Is that when the porosity was revealed? I can't imagine he would have allowed it to leave with it showing. Doesn't seem like him by his reputation.

The air pockets showed after I ground it down. The welds Jim did were great so there was no issue with his work. He really went above and beyond for me. It's not the end of the world to go without vapor blasting on the cover.

That's what I suspected. You can almost never see the porosity while you're welding, so it doesn't surprise me it got past him either. I don't know the man, but everything I've heard about him and everyone who has dealt with him has nothing but the highest regard for him. I've seen some of his work posted on here, and it surely does live up to his reputation.  :) Plus I hear he's a helluva a great guy too.

He is a great guy to work with. In the past he looked at some work for me and wasn't able to weld it due to the material being destroyed previously, and he didn't charge me for his shop time or return shipping, since he wasn't able to provide the service. He really is an asset to our forum.

Just finished reading this build from the beginning. You have some skills and this bike will no doubt be one the coolest I've seen here. I can't wait to see it all finished up. I aspire to someday do a full rebuild on my 78k and will definitely take use of some of your ideas and methods.

Feel free to borrow with pride. I have done so on multiple occasions although each piece is slightly modified to reflect my vision for the bike. Happy to hear there was enough good content to keep you here for 12 pages!

Still making headway on the valve cover which I am pumped about. Got the holes drilled and counter bored and started making the inserts. All but one are done. It will be headed back to Jim for one more round of welding and it should be all wrapped up. Once back I will finish drilling out the holes for m6 screws. I pre-drilled with an 1/8"but just so I have center.

Also just about finished on the stator cover that will be engraved by JLeather just like the ignition cover I had done a while back. To prevent leaks I'm going to use long SS set screws or studs into the field coil sealing the threads. The cover will be held on by nuts.

Lastly just because they are effing cool and super rare I wanted to show these off. One day they will go on a superbike tribute I have in my mind along with some other goodies like Astralite wheels I got from 754.

The brake master is totally NOS and the clutch looks like it was used a VERY short period of time. Both still in original bags/ boxes.

Have you been using cutting oil while machining that up? If so, you've just made poor Jim's job that much harder  :(

Forgive my memory, whats the function/purpose of the modifications to the cover?

Only a few drops of oil for the holes. No oil on the outside for machining. Modern extruded aluminum is a lot less porous than old cast so a proper clean on each one should be sufficient.

They were a70s mod designed to keep the cam towers in place on engines with upgraded springs since they were much stiffer than needed vs today's modern springs. At this point is not necessary but looks period.

I totally agree. This one has been a real exercise in patience since almost nothing is off the shelf new and has taken years of hunting to obtain.
