Another worthwhile service to fix another NLA issue - if it works!!
As of today 3/13/2012 my original owner 75 CB750F has made it through 3 wives, er EX-wives. Free at last.  ;-)

Pretty awesome!

FWIW, I'm waiting for a new gasket which is coming today to see if that new gear I got works better. It definitely was infinitely more smooth than the one I pulled out.q

Just buttoned up everything and it seems good good (for now)!

Looks like the gear needed to just be replaced with a less worn one.

Problem with machining the surface is that is doesnt take a lot of wear to make the gear undersize and not work. If you machine the gear you will probably need oversize rollers as there is not a lot of movement between slip and engage.

Just for interest I have a NOS gear sat on my desk here in England, I could be persuaded to part with it for enough beer vouchers

I removed .006" off the OD of the hub, so to retain the same roller position on the ramps of the clutch would require .003" larger rollers; however, it appears the ramps have enough "travel" that even more might be possibly removed without requiring oversize rollers?

That oil seal, does it play any part in this? Sorry for my ignorance, but what does it seal? I have a new one in the basement that I never installed, because I didn't pull the rotor when I split the cases.

Valid question about the seal, Kevin. It doesn't seal anything; it's purpose is to direct oil from the jet in the crankshaft through the bushing in the starter gear towards the crankcase side, instead of out on the alternator rotor side. When the engine is running, the stationary gear floats on the film of oil. No, it isn't related to the starter clutch issue.
Don't fix it if it ain't broke!
