HAHAHAHAHAHAHA!

It never goes that way, does it? Customer bike, not my exact cup of tea but it isn't my bike either. He loves it.



He is also deployed very far away for most of the year and just wanted to be able to come home, jump on his bike and enjoy it. He doesn't have time to learn how to do it himself, has a family. So I said, "Sure, we'll fix your bike for you man". And I don't regret it, but it has been as I said to him, "like an onion", and the more we peeled it the more stuff we found it needed. I shouldn't have been surprised.

It was leaking a ton of oil...





...much of which turned out to be from a missing oring around the oil filter base, but once we pressure washed that off and started it, in fact oil was leaking from all over the engine.

The front brake seal had let go, was leaking fluid steadily.



...so we pulled the caliper apart, vapor blasted the flaking paint off and left it bare, replaced the seal and the brake lines, substituting a 400F upper brake line to work better with teh Clubman bars (a good solution). It had some weird aftermarket MC, so we just opted to replace that with an inexpensive repro unit from 4into1, both cheaper and faster than chasing parts for his.

Carbs were gummy and bowl screws were stripped, so the bowls had been cemented on.



We stripped and cleaned the brass from the bowls and ultrasonic cleaned the rack, put it back together with new orings and gaskets and bench synced them. Checked the fuel level with the clear tube test, good to go.



The oil pump was leaking, so it got one of Elan's kits to replace the orings and everything was cleaned and measured while it was apart. Should be good as new now with better oil pressure too.



The starter oring (and every other oring) was as brittle as plastic and shrunken and not sealing. We skinned the starter and found the seal had failed and there was oil within it. Cleaned it all up, lubricated it and reassembled it with a new seal and oring and a new wire bootie for that bare hot lead.



But wait, there's more!

The rocker, breather and tappet covers were leaking oil along with the tachometer, again, orings as hard and brittle as plastic.

We re-torqued the head, and found the pucks as hard as coins, and they made about the same sound when you dropped them on the lift - PING!





The oil sump was amazingly clean, no debris at all. Primary chain super slack as I suppose they all are. We replaced the screen with the new one from Elan's kit and installed a new gasket, and put it back together, clean.





We replaced the leaking shifter and kickstart seals, and also the countershaft seal for good measure.



We did a lot of cleaning :-)

Measured the clutch springs and found them fine!



Battery too tall for the rusty battery box, blasted that and painted it, rebent the top to fit the battery and installed a strap.





Found that we were missing 6 of 8 forward engine mounting bolts. :o 

 



Customer reported that it had been blowing fuses, and we did find cruddy contacts on the fuse block, and the entire wiring harness was tired.





So we pulled the wiring harness off and dunked it in the ultrasonic cleaner, and scrubbed and cleaned by hand the things we couldn't dunk.





Hafeta just start over on the rear turnsignal and taillight wiring.

Did eventually find a 'smoking gun' for the fuses blowing, the starter wire had chafed through where it passes through the sprocket cover. Hoping this is it. Covered it with some shrink tube and reinstalled it, with cleaned eyelets.



Installed the cleaned-up rocker cover, breather cover, and tappet covers, with new gaskets and orings. Will install a breather hose over and down behind the swingarm to route the crankcase fumes and oil mist away from the carburetors.



Rear wheel bearings toast, cleaned up the rear hub while it was apart, renewed the shoes with the dry blast cabinet.





May as well clean up this alternator, wires and cover, you know, WHILE WE'RE THERE.









Yep, we need new steering head bearings. These are centering like mad.



Ya, we'll just plug some oil leaks and tune it up

Wouldn't be right to not inspect this fork and change its oil WHILE WE'RE THERE. Oil seals fine, dust seals cracked and were replaced. May as well vapor blast it WWT. Put the front end back together.

New chain and sprockets, customer liked the look of the gold chain, works well with the seat. Rear end back together.

Found the points arm on one side bent and the contacts beveled. Near zero clearance on one set of points. Pitched them and popped for a new complete setup from Honda. Cleaned and inspected and lubricated the advancer mechanism.



Have a new set of NGK plug caps to install on trimmed wires, fingers crossed the coils are fine.

Sidecovers on, carbs installed, new orings between the manifolds and the head, one had a massive leak.

And then my man Cody said, "Hey, I wanna wetsand and clear the top of this tank, I think I can make it a lot better and I can't really make it any worse".



...and I said, "Hell yes" and so he did.





And then he masked it and cleared it with the Eastwood clear and it has been curing all weekend, and tomorrow we will buff it. And it's a far cry from a new paint job but it already looks a million times better than it did. We may end up removing the badges and doing the sides, we'll have to see how it buffs up. The inside was in great condition, no rust and no sediment. The oldish gas is getting tossed in my truck and we have a new petcock to install in place of the leaky one he had, along with new fuel and vent and drain lines.



And that is where we are after two weeks of work.

Hoping to get the exhaust on tomorrow, set the timing and put some oil and fresh plugs into the beast and fire it back up, sync the carbs and check the valve clearances after it's been run. We had pretty low compression on the engine, but less than 3% leakdown, so we're hopeful that after a good service and an Italian tune-up it might improve, or we will go to Next Steps.

If you can't fix it with a hammer, it's an electrical problem... If it's an electrical problem, it's Cal's problem.

Darn it all, we can't work on it today, we got in a big batch of really cool Lancia parts, for a company that restores exotic cars. Great project and great potential, but we wanted to work on the 550!

I'm a fan of the teflon on the bleed screw. I think it makes bleeding 10% more foolproof. Sometimes I'd find micro bubbles coming out that I later realized were introduced by the bleed screw. One lap of teflon tape, done.

We may get there on the seat and paint, once it's a nice runner.

Fun to watch this happen. 

How'd you clean up the hub, Nils?  I have a set of wheels for a next project that is crusty.  Probably just polish the rim, lightly sand the rust from the spokes before paint, but what to do about the hub?  They are all apart so I'd like to address it before new bearings.

OK me sharp-eyed buckos, lookee here:



That's some exotic Laverda hub we did last week. See that little block-off plate over the bearing? We made those in several sizes and in a case where the hub is enclosed other then the axle ends (most) we can indeed process these wheels and hubs with the bearings in place.

We did do that back wheel of this 550 assembled (meaning spokes, tire, the works), although in that case the bearings were out because they were shot. But for sure, it can be done, but then you're shipping a completely assembled wheel which adds a few bucks to the cost. But for certain, we can do this, and we're happy to.

We can also remove and replace your bearings for you, which is easy to do with the good tools and the benefit of having done a few dozen, and so keep that in mind too, happy to do that for you too.
