Thx Guys,

That put my mind at ease some.   I agree that even though I used the same followers they just have to be in a slightly different relationship with the cam lobes and they are probably not liking that to much  ;).  And as you say the shaft being pinned to the cover now probably does transmit more noise.  I feel better knowing my gap's are set correctly.  I guess that would eliminate the possibility of serious damage right off the bat. 

I still plan on taking a turkey baster and putting more oil directly on the followers.

I assume another carb sync is a good idea as well?

I always imagined that the tappet noise came from the adjuster to valve stem interface rather than the cam to cam follower interface.  This is probably from working on OHV engines where the cam was deeply buried.  I used to find bad lifters/tappets by placing my thumb on the rocker just above the valve spring while the engine was running.  The extra damping would quiet down the ones that were too loose or needed attention.
If you suspect one of yours is noisier than the rest, you could try the same trick.  It can be an oily mess.  But, put your thumb (or dare I say, the body part of your choice) on each adjuster in turn.  When the annoying sound changes, you can pay extra attention to that adjuster.  Perhaps use the percent of turn instead of the feeler gauge. (I don't recall the thread pitch of the adjuster offhand, to make the calculation.)

I've not known a carb sync to effect rocker noise.  A loose cam chain yes, gear train clack, yes, primary chain slap, yes, clutch basket rattle, yes.
So, it doesn't hurt to have extra confidence in carbs well balanced.  And, changes in tappet gap effect the cylinder's pull vacuum.
You do know that the goal is to have the vacuum at equal numbers for all carbs after the lock downs are tight?

I will see what squirting some oil on each rocker arm does for the noise issue.  I also might leave the cap off one when I start it up to make sure the oil is flowing good up there.

Yea, I know that the carb sync should be the last step in a tuneup so I think I will do another one just to be sure.   Couldn't hurt  ;)
Yep, I try to get them all to have the same vacum reading as #2.

Synced the carbs one last time and then put new tank and seat on and took it off the center stand.  Started it and let it warm up while I put my gear on.  My heart was beating very fast and my palms were sweaty!   Got on and took it off the side stand.   First thought is I need to adjust these mirrors then thought F@#$@ ride now adjust later.  So, I shift it into firs gear and away we went.   First few hundred yards waiting for a wheel or something else to fall off.  ;)  When nothing does I shift into 2nd then into 3rd (neighborhood roads).  Think to myself wow this baby shifts smooth and the throws are short...snick snick.   Oh man does it sound sweet!  Pipes are loud but the sound is worth it!   8) 8).   I think the cams are fine it sounds very healthy from the cockpit.  Smooth as a sewing machine (although louder...hehe)  Rode it for about 5 miles had it up to about 45 indicated....didn't want to push my luck on the first ride.   I do need rearsets for sure.  The seating position even with the drag bars is somewhat extreme for me so I think rearsets will help that.

Anyway got it back in the garage and no sign of oil leaks or gas leaks!!   ;D ;D   

I am going to give it a more thorough check up in few mins.  Just wanted to share the good news with you guys.   I will post some pics and some video over the weekend.

i know what you mean about the espresso - my first rebuild (Toyota MR2 Turbo) took many months, and when it came time to drive it, you couldn't slap the grin off my face

          Nice shots there Doug. I just noticed something that I just have to ask you about. That left motor cover, you know the one that covers the front sprocket? I just noticed, for the 1st time, that it looks like it has slots on the it towards the rear of it. That is a very cool detail. I need some details on that detail. ;D 8) Congratulations again Doug and it's well deserved. I hope my build comes out even a fourth as good as yours! ;)

Yeah......I got if off e-bay last week....the guy is taking old covers and then using some kind of machining tool to cut the grooves and then he polishes the heck out of them......he really does a nice job!

I won't tell you what it cost (to much  ::) ).....but I saw it and I had to have it ;)   My apologies if I was bidding against anyone here on the board.

Hoping to heck it is not raining tomorrow!!

Yea I will probably change it out down the road for a braided line and get rid of the metal pipe piece but for now it works.   ;) ;D

Now the details/kinks need to get worked out.  Like when I turn my headlight on my 7amp fuse fries..... :'(
If not for that I would be out riding now.....doh!

Well, what would I do with my free time if I didn't have some part of the bike to be futzing with?   I can look into the future and see that the work never ends....but that's ok as it is fun.    ;D

The pipes are fairly loud but really sound nice.  They are made from stainless steel.

Well crap.....petcock/carb bowls/overflow lines/etc are gonna drive me infrickensane.....sigh

Went out to the garage to check on the bike cause I am not trusting fuel related pieces 100%......sure enough small puddle of fuel under bike....think to myself...petcock must be dripping into the lines and the 1 or more floats not doing its job.   Take a closer look.....puddle of fuel on the backside of the engine and I see #2 carb air filter is dripping gas onto the engine!    :o :o :o  On no and other words follow. :-[

What the heck ???  Ok, so the petcock is leaking fuel into the carbs....floats should rise in the bowls and trigger fuel shuttoff valve right? but if they don't the extra fuel should run out the overflow tube (I do see some fuel in it so it can't be plugged completely).   Does anybodoy know of in-line fuel shutoff valves?   

Not sure what the heck is going on but I guess I better start with getting the petcock to shutoff all the way.  Just worried that I am going to screw up the fiberglass tank if I keep taking off and putting back on the petcock.

Good news is it leaked in the same area as my prior leak so no further damage appears to have been done.  I was shocked to see it coming out of the uni air filter though....crap  >:(

I whacked the carbs a few times with a rubber mallet last night and put some towels down under the carbs and the bike and called it a night.  This morning it looks like the filter is dry so maybe the whack worked?   Still coming out of overflow tubes but that's an improvement for sure.   Seems that # 2 carb is the culprit.  I might try a few more shots with the mallet but if that doesn't work then will have to pull the carbs again.......would like to avoid that but probably not going to get away with that.

I started up the engine this morning and let it idle for a several mins to get some of the fuel out of the lines so I could pull the tank without making a mess.   Went to the honda shop today and ordered a pair of the fiber washers.  Sad to say they won't be in til late next week. :'(  Hopefully there is something special about these honda washers as opposed to the ones I had on that I got at the hardware store.  If that doesn't fix the leaking petcock then I don't know what my next move will be...probably throw a tool two   ;)

Gah....the worse part is the weather here is fantastic today........have to take my other bike out but rather be on the cafe.

Just to make sure everything is working perfectly before the reassembly. I know how much of a PITA a bank of 4 carbs can be, so I just always go through everything, checking twice, before moving on. That bike is way to nice not to be ridden, seems a shame such a little thing can keep it off the road.

If it's coming out the air filter, then the carb bore is flooded.  Check your oil level and smell for gas-in-the-oil contamination.  :o

If the carb bore is flooded, it likely means the bowl overflows are blocked, either the tubes or the stand pipe in the bowl.  These are there to prevent engine oil contamination.

Kinda says the carb cleaning wasn't thorough, too. :'(

Hi Steve,

Yeah that's probably what I should do.  I did a partial teardown and a good 2 day soak in the yamaha carb cleaner and put new orings in.   

The bike runs great as far as I can tell....smooth idle and acceleration....no backfiring or popping.

Oh crap that is not good news.....I will check.

Not sure about the over flow tube....strange as it did have gas in it as well as gas coming out of filter....I checked them all using water before putting the bowls back on and they were clear.   Once I saw I had a problem I blew into the tube and it wasn't blocked then either.....it's like a ton of fuel somehow got dumped in all at once and it was to much for the overflow tube to handle?   Not sure how that would have happened  ???

If the oil has gas in it can I just drain and change or am I screwed?   :o

Don't know if I am just paranoid or just sniffing to much gas lately but pulled the dipstick and took a sniff of the business end.....smell gas......going out to drain oil now.   I imagine I should put fresh in and let it idle for a few mins then repeat the process?

Or should I just find the nearest tall bridge right now?  ::)

DON"T WORRY!!!!!!.......everything will be fine. I don't think you got very much gas in your oil but even if you did...I don't think you ran the bike with thinned out oil did you? If you had the petcock turned off and fuel came through to an air filter,I would say you have a bad petcock,bad needle&seat in that carb + plugged overflow tube. Needles & seats are the weak link....thats why I always shut my petcock off when parked. Sometimes the needle & seat seal off good but I don't trust it. I would get that petcock fixed for sure.
