I noticed when refitting the tach cable into the cam box, the first section of the hole for the locking bolt is threaded larger than the locking bolt.
I checked the hole in the old motor and found it the same.
Not that it matters, is there a reason for this ?

If memory serves, the bolt is tapered. or stepped.

is it hard to install said bolt insitu ? the Honda engineers might have decided to be kind to the wrenching public, tapered hole allowing easy installation of bolt ?

I would guess it would be to ensure the cable housing is held snug? The taper would bear into the housing groove as it was seated.

There is no taper, the threaded hole starts at about 6mm, then after passing the cable the hole reduces to 4mm.

I did say it didn't matter, a 4mm set screw came out and a new 4mm socket screw in s/s has gone back in.

Just wondered what the reasoning was behind this.

I think the hole in question is countersunk for a phillips screw.

Could the size difference be accounted for by the milling operation of the countersink?

I didn't notice any of the things you are talking about here but I do remember I had a bit of trouble getting that sucker back in there.About 2 years ago,I changed the seal and if I remember right,I had to semi remove gas tank to get a straight shot at the screw. It wouldn't budge so I impact hammered it out.After replacing the seal...it was kind of a pain to get the cable pushed back in place and install the screw. I finally got it in and haven't had any leaks so far. I see those seals on Ebay all the time for like $6.95 but I got mine at dealer for $3 something.

Sounds like if it was that hard, perhaps an old seal was still left in there ???
1st time I did it same problem, couldn't see the old one and thought PO had removed it. I was wrong. used a long screw and very carefully removed it, even though I couldn't see it. Does that make any sense?

Now that you mention it Seaweb,it makes perfect sense. I will damn sure take a look and see. Like I said...it isn't leaking and the tach works fine but if for some dumb reason there is an older seal up in there....that would sure explain why it was a #$%* getting the cable to go back in. (now watch....I'll take it apart and there won't be a problem....then I'll put it back in and it will still be a #$%* to do and then on top of that,it will leak!!!!)

Yeah the screw head has a slight dome....

But the backside of the head is countersunk. ???

i'm not sure it wiggles where it goes into the engine, (non running engine for the moment) i was just wondering if it needed looking at

You keep saying "it", but I'll assume you mean the cable and not the screw.  The cable does not need to be tight, the screw just holds it in place.  The seal behind it sits snugly in its own groove and is not held in place by the tach cable.
