Has anyone cut the tank lip?

Is there any reason why this cannot be done? It annoys the heck out of me, it just looks so silly with the aftermarket seat

Plan is obviously clean the tank , grind it off and the tig weld anything that needs to be fixed

If you grind it off, you'll be tig welding the whole seam. That's what connects the upper and lower halves.

The metal is a decent thickness so it shouldn’t be to big of a deal to do that even if I am new to tig lol

Better yet I think I am going to put a piece of metal to fill that spot so the tank continues all the way down

Then for the tank I will weld a nut and then have a bolt that goes up from the bottom to hold it in place

I can't speak for your welding skills, but, boy, I think I'd want a really good welder to do that for me.  Even the tiniest pinholes or burn throughs are going to be a pain.  What you want to do will look really nice with that seat combo, but I can't imagine a really good welder charging a lot to do it safely and correctly.

 And remember to not blow yourself up. Maybe a little body filler would smooth out the tail of the tank.

Could crest a filler piece that keeps the tank stock and fills the gap for the seat. A bit of swiss cheesed metal to serve as a bolt down device and you could slowly build it from Bondo. Trying to do it all in one swipe will lead to a part that takes forever to cure and it will likely crack. Why didn't you have the seat fill that area to abutt the tank? Or, is that seat an off the shelve generic?

yeah it turned out to be more than i bargined for lol even at 10 amps its burning the metal very easily

i am ordering some smaller filler rods and if that doesn't work i will be taking it to someone familiar with body panels

the seat is a generic one that is designed for the cafe base

You do know to tack it and work in small areas to keep from warping metal?

Godfrey does Tank work and is quite good at it.

If that is true, either you are doing it VERY wrong, or your amp gauge is screwed up, OR the tank is rusted to nothing on the top panel. 10 amps will barely get that metal hot, let alone blow through. The metal is about 0.070 so you should be able to run 45-60 amps all day long with a pedal and proper technique/filler size.

Personally I’d use silicon bronze wire in 0.045 and TIG it, but that’s me...

SilBr requires far less heat than ER70 wire. You don’t actually melt the parent metal, just the wire. It’s really a brazing technique which makes it far better for this type of work. That plus the filler will not rust. Ever.

To do this modification, you need to chemically strip the tank outside bare where you will TIG. Plus, the interior must be absolutely rust free and chenically spotless. Any contamination will create porosity in the welds which will cause leaks.

The “right way” to do this is time consuming, a tad tedious, but easy enough. Make 1” marks along the lip. Every inch, use a cut off wheel and nip the lip. You’ll now have 8-12 1” “tabs”.

Start in the center and use a flap disc, grind the center tab back. Wipe with acetone. Tack dead center of that 1” section. Then at either end of that section. Skip the next tab and repeat the process on the next one. Grind, clean, 3 tacks. Do this from center to end, then center to other end. Then come back and work from center out on remaining tabs.

Skipping allows the metal to cool. In about 3 hours you’ll have the lip ground back, about 40 tacks, and no warpage.

Then, a single stitch weld 1” long with filler. Start and stop on tacks. Let the tank cool, weld another inch. Let cool. Repeat until filled and complete. Then grind and shape until you’re happy.

Take your time. Clean well constantly. Low heat. Done. A pro will charge you $500 minimum to do it “right”.

It would be cheaper and easier to change the seat. That one on now doesn't look like anything special,  anyway.

Its easier to work with foam IMHO , i used a hard vinyl top padding ( sandable ) to get that extra distance to the tank and get a smooth line . Nice and firm and i used memory foam on the rear bump so it can be used as a seat if necessary.  Stock pan also !

I was just pointing out what can be done to the front of the seat blending into the tank.  Doing the same thing on a 76 SS with a 78K tank now ( big gap ) , i personally like the wider tank .

agreed that doing the seat would have been easier, but I always like to make easy things more complicated than they need to be lol
