Well there's been some discussion recently about the scarcity of aftermarket pipes for our bikes, and so, dear reader, I thought I'd share a little adventure I had on the weekend. Now while this story isn't specifically about SOHC4's, don't be put off just yet, this information can be used on just about any pipe, for just about any bike.

You see, over the last few months I've been building one Suzuki GS1000 (my other passion) out of two wrecked bikes, one with a good Yoshimura equipped 1100CC engine from an accident damaged bike, and a spare frame and forks, tank etc, that I had kicking around my garage.

Anyway, as much as I'd like to keep the bike, there are 7 or 8 other bikes crowding my garage, so my intent has always been to fix this bike up and sell it, so while the bike will be a reliable, fast road-burner, to make any money at all out of this build, I need to finish it on a very tight budget.

A problem that manifested very late in the build was that the excellent set of "Tranzac" pipes that SteveK0 found for me at a swap meet earlier this year that looked like they'd fit, sadly didn't. The headers were about an inch too short for the engine, so the exhaust flanges on the headers didn't sit square on the engine's exhaust ports, and I couldn't get the headers to go into the collector, because the sump pan was in the way. Bugger.............

I thought about this dilemma for a couple of days, the budget definitely wouldn't allow $800.00 for a hand made "Megacycle" pipe like the one I had specially made for my Suzuki GS1000S "Wes Cooley replica", and even a "cheap" pipe would set me back 600, so with that in mind, I went to a steel supply place and bought a yard of 35mm OD thin walled tube (the "inner") and a yard of 38.5mm tube. (the "outer")

On the lathe, I cut off 4 x 1 inch sections of the 38.5mm outer pipe, and 4 x 3 inch sections of the 35mm inner pipe. You certainly don't need a lathe though, a nice straight(ish) cut with a hack saw or a drop saw will be fine, in fact a little "gap" is a plus for a good weld penetration.



I then drilled each header in two spots about 20mm apart on the straightest section, so I'd know where to line up each half of the cut headers once I added each 1 inch "extension" piece. I cut each header in half, and installed the inserts, lining up, then "pop riveting" the pipes back together, so I could check that I had the angles right.






I then test fitted the pipes back on the bike, to make sure everything fitted as well as I hoped it would.



It all looked good, so I mig welded it all together, ground the welds smooth and painted it with etch primer, then K&H "Black Ice" exhaust paint.



   

Once it was nice and dry (not hard in this weather, it was around 90 deg F today, and summer in Oz doesn't start for another 3 weeks!) I converted the engine to exhaust studs using some BMW exhaust studs I had in a box, and installed the pipe with new exhaust gaskets. I'm pretty happy with it!



Now while I was "cutting and shutting" this pipe I realized how easy it was to make this pipe fit my bike, and also, how easy it would be to modify just about any pipe like this to fit one of my CB750's. While a lot of pipes for other big 4 cylinder engines (Suzuki's and Kawasaki's at least) are relatively close fits, the biggest barrier to swapping pipes around that I've encountered, has been either the length of the headers, or the angle that the headers go into the engine.

So using this method, both problems can be addressed relatively easily and cheaply. (the two 1 yard lengths of pipes only cost me 11 bucks) While I decided to go the cheap route and just paint my headers, the fit was so good that I could have had them chromed, if I'd wanted to. I'll certainly be doing it again soon! Cheers, Terry. ;D

Beautifully done! Being a cheap-arse myself I can really appreciate the concept of modifying a pipe to fit. It's getting harder to find even good used pipes for our bike these days and ponying up $300-$600 for a new one isn't an option on a bike that has to be sold anyway. Rest assured I will be trying this same trick in the future, Thanks!

No worries Ben, I didn't know how to MIG weld either before I bought my MIG welder, but they are so simple to use, it's virtually "Point and shoot". Just buy a good one, and don't get sucked into a "Gas-less" MIG, they're pretty awful. Cheers, Terry. ;D

+1 gas less not too useful.  I have one, and while you can stick things together, it is rather limited in size.  Just does not have the power to weld big stuff.

Well after 5 or 6 months of this thing sitting in my garage in various stages of restoration, tonight I couldn't wait any longer, so I installed the gas tank, threw some fuel in it, and hit the button, and VROOM! Away it went, nice "note" but not loud, wonderful!

No oil leaks, no rattles, no missing, farting, popping, etc etc, and best of all, no exhaust leaks! Considering the donor bike sat under a tarpaulin in the weather for 5 years with grass growing through it, I was amazed that it'd run at all, but to just fire right up on all four cylinders and settle down to an even 900 RPM idle after only a minute or so on the choke, was brilliant.

I'm looking forward to finishing the build and taking it for a "breakout" ride, before it goes on Ebay. Cheers, Terry. ;D

Terry, this is absolutely genious!! I wish I could weld half that good, mine come out horribly chunky, course I am using a oxy-acetelyn setup but still  ;D  I am going to have to give this a go next summer as I don't really like the 4-2 on my bike. I really wanted a 4-4 but can't come up with the dough, but this way I can do it any way I want! Two questions, what kind of pipe did you use, and what do you guys recommend for a Mig welder, spec wise? I am taking a metal sculpting class next semster, and hopefully they will teach us how to use one.

Again, just brilliant!!

G'Day Brandon, thanks for that mate. I originally bought a little 100 amp mig welder for car body work, but even with gas it was pretty "ordinary" performance wise, so I gave it to a mate and had a re-think.

This time I wanted a welder that would also make my 180 amp ARC welder redundant, so I bought a "Migomag" 220 amp welder that will do all sorts of tricks that I haven't tried yet, and I bought another complete Binzel torch and hose, and a bottle of pure Argon gas for welding aluminum.

The pipe itself is about 1.6mm wall thickness mild steel tube, it's available in several OD's, and is probably the same stuff exhaust manufacturers use. Have fun! Oh, and here's a gratuitous pic of the finished bike on it's maiden voyage! (hmmmnn, I really must polish those cases.........)Cheers, Terry. ;D

 :o  Terry, that is a beautiful bike, and the exhaust looks awesome! I love the rivet idea and will definatley be using it when I do mine. Did you use some old headers, or is the entire pipe set the mild steel? Sadly, I have concluded for my budget, barring some unexpected fortune, I will have to rent a mig welder or borrow one. Or, if the pipe is all mild steel, I can try my hand with my oxy rig  ;D

G'Day Brandon, the pipe is an Aussie after-market "Tranzac" system, made from mild steel tube.

If you're a half decent welder, you can use your oxy set-up, no problem, I'm crap with my oxy, but I love to watch my cousin "wire weld" car panels with his oxy, often without any flux or filler rod, amazing!

You can save a lot of heart-ache by just buying all the tube bends and the collector from Cone engineering, and weld it all together.

I wouldn't worry too much about coating the inside of the pipes though, good quality 16 gauge tube will last much longer than the crappy OEM pipes our bikes came with.

Once you get it finished, run a little two stroke oil in your gas every now and then, and that way you'll "fog" your pipes insides with a little oil, and they'll last forever. Cheers, Terry. ;D

That Cone website you suggested has all the parts it looks like, I am thinking maybe I can make 4 cones that look like the old mufflers on the 73 cb500. It basically consists of the outer pipe, the inner pipe with the holes, and then the packing right? Just trying to decide if my idea is gonna cost more than I think it is. That happens a lot  ;D

Ha ha, I had similar thoughts yesterday mate, I took it for a ride, followed immediately by my original GS1000S "Wes Cooley Replica" that needs a total restoration, but is probably worth more, and I gotta admit, I prefer the one in the pics. I do have another GS1000S (1979 model) so I might sell one of them and keep this bike, it sure is nice to ride! ;D

Geez thanks Bill, it was a wonderful revelation that came from a few days of scratching my head after I was faced with the prospect of spending more money on a new pipe than I'd paid for the bike, (groan.............) I've previously "tweeked" pipes to make 'em fit bikes they weren't supposed to fit, but this was my first "cut and shut" and I'm very happy with the result.

I've just "inherited" a "Brobo Saw", a beautiful liquid cooled cold saw that I've lusted after for many years as a compliment to my lathe and mill, I'm in the process of converting it to 240V from 415V, and as soon as that's done I'll be able to do precision cuts on steel and alloy, so I'm thinking about building my own pipe from scratch, using commercial bends. Should be a fun project! ;D

Terry, or anyone for that matter, have you ever made your own muffler? That Cone website you suggested has all the parts it looks like, I am thinking maybe I can make 4 cones that look like the old mufflers on the 73 cb500. G'Day Brandon, I have, for a ride on mower, ha ha! A mate built his own mufflers for his Yamaha XV1000 and they worked well, but don't forget that you can buy some good aftermarket mufflers cheaply on EBay etc, I bought a nice "Supertrapp" muffler on EBay a few years ago, stainless steel "Megaphone" with these neat little plates that you can add or subtract to "tune" the flow. (not to mention the noise)

One huge consideration is the cost of chroming your finished muffler, some of the after-market mufflers are cheaper than getting your own stuff plated. Cheers, Terry. ;D

That is very true. I am trying to decide if I want to have a chrome muffler. I was honestly thinking of going all black, but I may just get some of those ones on eBay and save myself the heartache of blowing a hole through it or something  ;D
I am slowly converting a lot of the chrome on my bike to black, or green, since most of the chrome is rust speckled and I don't have the fundage to pay for a good rechroming. That and I am not a huge fan of chrome. I like it as an accent on small things, but that is about it. Either way I decided to go, I emailed the guys you recommended and gave them a pic of the kind of muffler I was looking at and asked how much parts would be.

I am jealous! I wish I had a lathe or mill, and even more wish I knew how to use em  ;D I was working in a friends shop once and he had a chop saw with a blade on it that would go right through metal like it was wood. Looked like a wood cutting blade too, but it was for metal. I was very impressed, wish I knew what one of those cost. For now I am stuck with a hack saw, or a sawz all.

 :o That has to be it. The amazing thing is how little it sparks. I once caught the garage wall on fire using one of those blades that you cut through incrementally, as it threw out a lot of sparks. I will have to look into getting one of those blades. I wonder if my Craftsman Radial Arm saw would run that very well, hmmmm.

Just a thought...since this bike has a Yoshi engine..why not make it into a Wes Cooley Replica...wouldnt it be more true to what its emulating since it has the right sort of engine? Something to replace the real Replica thats taking its place on the sellers block?

Ha ha, you really want me to keep it, don't you? But you're right, it certainly feels a lot more responsive than the other bike, I have had it up to 100 MPH @ 6000 RPM in top gear, but haven't really pushed it, considering that it's been in hibernation for 5 years.

Disaster struck on Tuesday (day the auction ended) when I took it for a ride to Steve K0's place, it was nice and quiet when I left, but I missed a change and it revved to about 10K RPM before I got it under control, anyway, when I stopped at a set of lights it was making a "Klonk", "Klonk", "Klonk" noise, and the first thing I thought was, "Big end bearing".......... bugger!

I let the high bidder know I had a problem right away and he was really good about it, and luckily enough, no-one else bid, so we agreed not to go ahead with the post-auction transaction. I posted a question on the GS Resources site, and the guys there (correctly) diagnosed it as broken starter clutch bolts, and I had it fixed within a couple of days. I let the high bidder know, but he hasn't got back to me yet, but to be honest I don't mind, I'm enjoying it so much at the moment I don't really mind if I don't sell it.

Hmmmnnn, if I could find a set of spoked wheels like Wes Cooley's race bike had, I wouldn't mind a "Yoshimura Suzuki" replica, ha ha! ;D
