400f alternator removal
« on: March 07, 2007, 04:09:02 PM »
Hello. I want to remove the alternator cover on a 400f for cleaning and I would like to know if there are any pitfalls to avoid and any tricks to it or is just as simple as unscrewing the screws holding it on and unplugging the wires. Are there also any problems or tricks to getting it back on and any adjustment for clearance or anything like that? Thanks

If you take the coils off the engine cover you have to make sure they don't rub on the rotor when reinstalled. The stator coil is OK usually - it doesn't move around much and there's more clearance. The field coil will usually rub if you just tighten it up and hope for the best; I wrap a turn of masking tape inside the rotor, then install the cover (on the dowels) with the field coil bolts loose and finally tighten the bolts, remove the cover, and take the tape off.
Careful with the wiring, the alternator wires go close to the neutral switch. It's easy to pull the neutral switch wire out of the little spring clip connection - and it can be a bugger to get it back in.
Clean, tighten, and seal (with dielectric grease) the 5 alternator wire bullet connectors. These cause a LOT of charging problems - they are very prone to corrosion because of the engine heat cycling and environment under the cover. If they're really bad (burnt/blackened cover tubes and wiring) then the connectors must be replaced or bypassed with soldered connections. If you solder, protect the joints with shrink wrap sleeve as electrical tape will turn to goo under there.

How many miles are on your bike?  If you have a lot of miles and the wires feel brittle, be very careful.
My 1976 400F only had 9000 miles on the odometer and the wires were still supple.  I took the stator
cover off, removed the pick-up and charging coils (the screws are tight and you will probably need an
impact driver to remove them) polished the stator cover, purchased a new Honda badge from David
Silver Spares (God Bless Them) and reassembled the entire unit.
1500 miles later, the 'ol girl is still running strong.
Just be careful... or prudent in your approach.
