I'm back at work now so I'll have to fit in repairs when I can, I used some LOCTITE to hold that bloody alternator bolt on and now it wont let go!

The way the bike stopped so suddenly on Jaffa we are entertaining the idea that the camchain may have snapped, after emptying all the engine oil there is very little metallic debris suspended in it so I'm hoping that rules out big end.
Getting time to work on it is gonna be the biggest problem.

OK scrub that idea, camchain is fine, hardly any metal bits in any of the sump/oil filter/ clutch housing areas.
I gotta say I am perplexed, I expected to find a problem way before this but nothing sticks out.
I've removed the engine from the bike and am about to strip off the camgears and heads etc.
Ever had that sinking feeling that you've just torn down a completely good engine just because you can't find the fault!

Damn these old Suzukis are tough, I just twisted an Allen key into a licorice stick!
As I can't split the cases to check the internals until I get these Allen bolts out I will get the Suzuki bike shop to loosen them for me, might get them to take a wee peek at the big end too.
As I've done all the donkey work it shouldn't be too expensive. :)

Nah these two are right inside the motor casing, deep deep down and through a hole about 1/4 inch wide so my impact driver won't get in there. :(

OK not so bad, got the local friendly wrecker to losen those two deep studs, cases came apart easy once I found the hidden rogue bolt (there is always one).
On examining all the big end, bearing shells etc, I'm at a loss to explain the grinding noises i heard, I'm seriously thinking that I pulled down a perfectly good motor with a minor external problem in haste!!!
So it's all going back together now, from my examination I'd say the whole motor had been reconditioned just before tehy decided to store it away for 8 years??? who does that???
Anyhow I've learned a lot and have a much greater knowledge of the GSX400 motor now.
One thing that really pees me off though is I get up to fitting the barrels back on and that particular gasket was not included in the "complete gasket set" I bought....GRRRRR.
Gonna have to make one now Mr I Deno. ;D

Local Suzi dealer (old aquaintance from way back in my 50cc days) thinks he has a base gasket in his storage, will find out Monday...if he has it will save 2 weeks wait from Japan or making one.
Kinda stuck till that happens so will finish rebuilding the clutch basket and that's it till Monday. :)

Thanks Bill, it's definately a love/hate relationship (witht he bike  ;)) but I think I'm winning, it was running so well and Jaffa was using it all the time for work.
We started doing some neat country rides together and cured so many of the bikes faults.
It's a keeper anyway as Jaffa loves the wee thing and once she gets the paint job done (pink with grey and some black fancy scroll stuff) it will be way too personalised to sell. ;)

All rightee I got a brand new (28 year old) base gasket from the Suzuki guys today $15.
Have to wait until Friday for the set of circlips I ordered so not much point in starting on the bike till then.
Will concentrate on removing crap from piston crowns and valve area of the head.

Pistons cleaned (thanks to Jaffa) and back on, getting to the really good stuff now, still a bit hesitant on the DOHC timing setting. :)

Sheet sheet sheet, I coozed the oil ring!!!! >:(
I was going great, top two compression rings in the bore and then it jammed!
Removed the bores and oil ring had popped out of it's track, completely stuffed...Suzuki shop will try to get me a price on another set Monday.....wonder how much the credit card will take this time? :D
Wonder if I need to replace the other pistons' rings as well?
Might price two sets anyway, might as well as they aren't in there yet.
Maybe I can borrow my friendly wrecker's ring compressor?

Oh yeah well since the engine work came to an unscheduled halt we decided to paint Jaffa's tank and side covers, theya re deep red at the moment but Jaffa has dreams of matching her riding jacket and helmet...........yes folks it will be "PINK"!!!!!! ;)

OK pistons are back in, cylinders back on and head torqued down.
I gotta admit the timing is driving me nuts but I've fitted the DOHC back in and I think that is right, getting the valves gapped correctly will take some more reading on my part. :)
I had a serious blonde moment when setting the valve gaps, turned the motor over and it jammed, turned it backwards and it jammed again, backed the valve adjusters off and all is free again so obviously I had the piston coming up to meet the open valves...DOHC hmmmmm ???
Jaffa mean while has been getting on with painting the tank and side covers, making a nice job of them too, the pink cruiser will be quite a head turner when she's finished.
I have been given the task of getting some black decal strips put on and arranging the clear coat, so much for the cheap paint job! ;D

OK I now know more about Suzuki DOHC timing from the 80's than it is healthy for any one person to know! :o
After a few false starts I figured out what I was doing wrong and it all fell into place, anyone know Einyodeler's address.....I got flowers for him. ;D damn that GSX400 book I downloaded from his site was worth gold. ;D
Might even get the motor back in the frame tonight if I'm not too tired. ;)

Wrestled the motor back in the frame, have started hooking the wiring and cables back up, won't bother with the chain etc until i hear it run...if the motor has to come out again so be it. :(

The good news: engine in and all accessories attached with no spare bolts left over and Jaffa has the pink bits of the bike looking all pink and purty. :D
The bad news: engine won't start and backfires through carb indicating that someone got the timing wrong....AGAIN!!!!! >:(
It would appear that I timed the whole motor from the Right hand set of timing marks but the book and the internet file on this is rather indirect.
Anyhow tomorrow is another day and I shall just have to remove the top of the motor and reset the timing gear again.

Hi Kit, yeah she has some black detailing to do to remove the blandness of the pink.
I look on the colour scheme as added theft protection, whose gonna look like the "man" riding away on a pink chopper! ;D
Good point Clarkjh, would that work if I just swapped the HT leads over from plug to plug?
Might try that before I tear the top off again tonight.
