Yep I forgot about the retaining circlip that goes in last to that slot, was there one when you started this marathon removal Dave?
I think the thing I most like about motorcycling is the speed at which my brain must process information at to avoid the numb skulls who are eating pies, playing the ukulele, applying make-up etc in the comfort of their airconditioned armchairs as they make random attempts to kill me!!!!!!!

Yes, there was one, all brown and red! I took it out immediately and plan to sand it down before I install it again.

Still having trouble with this other hex nut. I even bolted down a new vice into a sacrificial table to aid in the removal, but I'm having no luck! I even let the bolt sit in the tranny fluid/acetone for about half an hour. Here is my current set up, I'm feeling confident that after awhile it'll come out though.

But...Believe it or not the "6mm" wrench didn't even fit into the bolt, like my OTHER 6mm hex wrench (the one in the first photo) I was pretty bummed about that. Makes me wonder about those other hex wrenches in that fancy set...I sure hope I can return that thing.  >:(

Edit: Quick question, I'm reading through the shop manual reassembly list, and it says, "Apply a coat of thread lock cement to the socket bolt and tighten it with a socket wrench."

This thread lock cement, probably not necessary right?

Yes sorry you gotta use the locktite when you rebuild, seems pretty pointless in your case but do it anyway. :D

Locktite, I'll buy some. But there are different glues for different applications, look at this chart:

I would assume the "Blue" stuff would be good enough.

Also, I'm probably worrying to much, but I can't seem to get this seal in there ALL the way flush with the metal lip. I've hammered and hammered. Should there be a small gap like in the picture below?

the blue is the one to use, otherwise that sucker will never come back out. personally I've never used any on my bikes and never had a problem, this includes motorcross. but whatever makes you comfortable, I'll now await the flaming ;D

Comparing with one of your earlier pics, it looks like the bore is much deeper than the seal is tall.  Given that, there's nothing to keep the seal from floating back up over time until it contacts the snapring.  So, I wouldn't personally worry about getting it all the way to the bottom of the hole so long as everything else can be installed properly at this point.  Is there a spacer or anything that sits above the seal before the snapring?

Oh sorry I thought you were talking about the plug bolt in the bottom of the fork leg, I always glue that sucker in but no I never glue the seal its self, they always seem tight enough anyway.

I do believe that is what the manual is referring to. I might buy the blue stuff like mentioned above by scunny and use it on this bolt we're talkin' bout.

Mystic: Nope, there is no spacer. And you're right, I forgot about the snap ring. I imagine that'll hold the seal in there even if it DOES move (I highly doubt it though, because I hammered really hard, and I can't even move it.)
