My favorite tool for that is left handed drill bits.

We fixed it. Was a little bit scary as the remaining portion of the stud resisted all efforts of removal including left handed drilling (my favourite too) and with each attempt a portion of the stud broke off. Eventually Spotty drove over to the hardware store and bought a set of cobalt drill bits, and we managed to drill out the stud and tapped it out to 8mm, and installed a new stud, and tightened it down just to make sure it was good.

I’d loaned Spotty my magnetic heater coil tool originally to remove the stud and I think all it did was hardened the portion of the stud outside of the head, because by the time we drilled the threaded portion remaining in the head it was as soft as butter compared to the piece that was protruding from the head. In hindsight we probably should have heated the head around, but not directly on, the stud, and that would probably have saved us both minor heart attacks.

Years ago, a guy asked me to help him swap in a “Carpy’s 4-1” exhaust on his K4. He also bought a seat, turn signals and a bunch of other “cafe” bits. I agreed to do the work, if I could keep the original exhaust (not perfect, but nice), seat etc…..

Seemed like a good deal until one of the screws heads snapped off an inner exhaust spigot (they had to be replaced with studs). It was behind a frame rail so I had to pull the engine to drill it out!!

Getting those screws out looks to be a challenge, I think. Been putting it off for quite soon time.

They come out easy if you run the engine for awhile before trying to remove them. Use a quality JIS screwdriver for screws, or “double nut” studs while the engine is still warm and you shouldn’t have any issues. Spotty’s bike hadn’t turned a wheel in many years so “Electrolysis” had set in, where the steel stud welded itself into the alloy head. Running bikes are easy, but bikes that have sat for years are a crap shoot.

+1 to everything Terry says. Are you looking at the original Philips head screws, holding in the earlier style spigots? I welded up about a 6” extension for my hand held impact driver so I can square up perfectly and give them a good, clean direct hit. Don’t be lazy, set the bike on the centre stand and Jack, so you can remove the front wheel and fender. If you hit them straight and square, you’ll have no issue.

Lastly, if your exhaust comes with Allen head bolts that fit into the cylinder head, I suggest you don’t use them. Get a proper set of studs and use nuts. Repeatedly threading those  screws in and out is just  asking for trouble.

I broke off a Philips head impact bit inside one of those screws of the original manifolds once which added a little misery. Once I was able to get the impacted broken bits back out of the screw head I eventually got them all out. Just the fun little things we deal with on old stuff.

 I've heard it for years and got a 3 screwdriver set for Christmas. I was surprised how well they grip these screws, they don't try to cam out at all.
