MAKING THE HEADLIGHT EARS

I took a piece of aluminum, marked it with a square, and bent it in the vise with some heat and a hammer and cut it in half.

Then I traced the original 1971 fork ears and cut starter lines with a dremel.

this aluminum is hard (6061), so, instead of wasting dremel wheels I did the rest with a hack saw.

Then I used a cutting file and busted my hump shaping them.
I also drilled them out with a 13/32 bit. I need a new belt for the sander(see the hammer dents?)

I still have to file the edges off to make it look less like I made it myself.
It's not done yet, I still gotta get the silicone tube and the holes drilled for the clamps.

I figured the video would show what I go through with my minimal tools to make what should be a simple part.

If I had machines at my immediate disposal it woulda been so easy.

Yea, I watch American Chopper and think, man I could do that if I had a shop like that. I mean I was a machinist for about 15 years before I felt the calling of Computers..

Got my fork legs back (finally)
I paid $25shipped for the bent ones+165shipped for the work=$190Total
They're straight and round, but I'm betting I could have bought straight ones for $200 or less.
eh... Ya live and learn I guess.

So I'll be picking up some fork oil and putting it all back together today.

That is a ridiculous amount to pay to have fork legs straightened. If you have a hydraulic press it takes about 5 minutes. As long as they are not kinked. I bet a hydraulic press costs around $200.

I know, but I didn't have the round adapters to keep the tube round. I've attempted this feat before for my old minibike and it turned my tubes oval and was a lot of work making them round.
I ended up buying new ones.

well, the assembly went just like the dis-assembly, I used 10w 'Maxima Racing' fork oil.
I filled the cartridge upside down through the bottom port and pumped the air out, it took about 5 oz of oil. then put the fork halves together and inserted the cartridge, tightened the bottom bolt and poured another 4 oz in there.
I don't know the exact amount of oil it's supposed to take, but 8-9oz is about how much poured out on disassembly.

Here's a mock up with my stock 19 sitting in there. I wanted to see how much space I had between the header and tire.

The springs are actually a little stiffer than the progressive springs I had in the OEM forks.

It would be neat if other people started throwing this setup on their bikes.
I can't wait to see how it rides with the change in trail and updated brakes 'n' shocks.
I think I'll like the handle bar position better than the clubmans I had.

I'm puttin a GL1000 front end on, but I have nissin brakes from a CBR I think, that fishhead machined to work for it. so I will be updating my front end as well. not quite as cool, but should be an improvement.

as far as cost it was kinda affordable, but I will prolly get racetech emulators and they're expensive. wondering if they'e worth it.

i picked up a set of minty '05 CBR1000RR forks and a 954 bottom triple for 150. there are deals out there if you are willing to look.

Hey IC, What is the length of your those GSXR forks from center of the axle to top of the upper fork tube?
