The 520 chain is a tighter fit on the sprockets. There is less side play. Make sure your alignment is good. It takes less power to turn the 520 than a 530.

I don't think anyone is recommending sticking a 520 chain on 530 sprockets.   

It would be a complete changeover, new 520 sprockets with new 520 chain.

I figured that, but wasn't sure since you said the 520 chain is tighter on the sprockets, I wasn't sure if you meant on a 520 sprocket or a 530 (probably wouldn't even fit).

I'm another sucker. I ordered a replacement chain from a Honda dealer for my 550 ages ago. I guess he wasn't aware & I certainly wasn't aware at the time of this clearance problem. They supplied me an o-ring chain.
Since seeing a few posts here in the forums about the clearance issue, I thought I'd better check. Sure enough, I have a decent gouge in my case, not enough to cause a leak yet, but oh so close I reckon.
Yet another example of how valuable this site is for providing excellent information.
Pic below is of the chain in question. The plates have had a rub, but it's the pins that have inflicted the damage.
I've found a Tsubaki outlet not far from home, they have the QR Pro Gold in stock. I kinda liked the oring chain with its brassy look, so I'm hooked on the gold finish of the Tsubaki chain.

a company in brisbane called the chain gang make any sprockets and solid discs aswell,ive enquired via email and the reply was they cant help me because they cant get their special steel,no advise as to when they might be able to.,their web site is good.

DID's website lists their 530 O ring as an OE replacement. But I figured that was bogus info. I have a 520 O ring on my Aprilia, and it looks bigger all around than the 530 standard chain. Fitted DID's 530NZ non O ring chain to my '71 CB500. It has a wear rating of 410 and is a lot beefier looking than the standard 530. 2,000 miles on it, and it's required only one adjustment so far. No clearance issues.

Here's my response from Sprocket Specialists. The recommendation of an o-ring chain in 120 links seems ill advised (and way over priced, probably cause it's another manufacturers product). Also, looks like the 17 tooth sprocket will be a special order deal in the 520. I'll respond and see if they'll offer 17 at the same price.

I use a 530 Parts Unlimited branded "X"ring chain with no problems. Its made by RK I believe and its not exessivley wide. The trick is to use a non shouldered aftermarket sprocket to space it outboard a bit.

Its close and may touch occasionally but it does work with no problems.

If it touches and grinds it IS a problem!  It is not supposed to work that way.  Your "solution" ...isn't.

Yes, you can pound a square peg in round hole.  But, to recommend doing so because you did it once, seems ...odd.
