Hey Brett,

After looking at that meter again, I think I bought one just like it last year at Home Depot. It was defective and I returned it and bought another type.
Just thinking if your getting a 75V reading somethig has got to be wrong, maybe the meter? Have you used it to check basic readings, like the battery or a wall outlet??

Just got home from Vegas, time to start detail inspecting the wiring for the headlight and figure out a seat.  But I did install my new muffler.

The tank will be painted to match the original blue of the 75 super sport as will the side covers when they show up.  I still have some tweaking to do but she runs pretty strong.

So today I went through and adjusted my valves, points and timing.  Now she purrs like a kitten, soon I'll be installing a Hondaman ignition module.  Hopefully I can figure out this headlight issue soon so I can get some riding in on this thing.

Also installed the new exhaust the other day (see previous post/pic), not quite as nice as the stock setup, but it's better than nothing.  Although, when I was at the salvage yard today, they had an orange CB550F super sport with a decent muffler.  I wonder how much they want for it? (pondering and stroking my beard)   Wish I would have seen that before I ordered mine.

Call 'em back and ask! As you know, those are hard to come by. Your new one looks great, you're not happy with it?

I plan on visiting them again on Tuesday to ask about the muffler.  It's not that I'm not happy with the new one, but that's what the bike was tuned with and I think the original sound better.

That pic was taken before I received my "new" side covers from a member of the SOHC4 family.  Thanks though.

'Cause it's easy, snap the H/L switch several times to see if you can get the headlight back.  Maybe there is a switch contact issue.
Under the tank on the left side of the frame is a junction box for the bar wiring.

Check for power on the Black/Yellow.  This line feeds power from the fuse to the H/L switch.  If you still get no power on the Blue or White wires for the headlight or at the junction box Blue or White, then you'll have to open up the Bar control switch to see wtf.

Basically, you follow the power route referring to the wire diagram with your meter probe.  When your probe notes the loss of power, the break is between the last place you probed and where you are now probing.  Fix it.

Pretty much.  You can kill some of the battery power drain by the coils with the run stop switch, and just connect the black meter probe to the green frame "ground" return.

When I T/S these things, I usually put the battery charger on to keep from stressing the battery too much, especially if the problem takes a while to locate.

As my lovely wife would say..."you're not doing that right."  I not sure I'm using this multimeter correctly or, more than likely, don't know how to use it.  I'm gonna put a bullet in this bike pretty soon!

I need to walk away for a couple of days before I do something stupid.

It's never the machine's fault.  It's always the mechanic's or operator's fault.

Maybe a railroad analogy would help you...

Consider the battery as Grand Central Station (GCS).  All trains leave from and return here.
All the destinations are double tracked.  And a train leaves both Central and Destination at the same time  They must.  Because there is only space available to store more than one train at GCS.

There are lots of track observers, so if a bridge is out or here is a track malfunction, the trains will stop wherever they are, so they stay on good track.

The wire diagram is the track layout, minus any terrain features.  It tells you where the trains/track are supposed to go and usually where all the bridges are.

The meter and its leads present a side path so the impatient passengers can get back to a station via an alternate path  They don't do any work on the alternate path beside making vacation plans and then taking them.  You can see this activity on the meter.  (Eager little deserters, aren't they?)

Anyway, it's a long train that reaches all the way from GCS to where the bridge is out.  The meter will show you passenger exodus from the train by moving the probe along the train right up untl the point where the bridge or track is out.

You will find that the terrain is not depicted on the wire diagram, because the terrain is very mountainous and most of the track is deep within tunnels.  So, you check for passenger exodus at all the open bridges and only excavate the tunnels when you know that the train is stuck between obviously good bridges.

When you test junction points where the wiring connects to a different run you can disconnect the wiring and see if you have power coming from the circuit leading from the battery.

Since you can access the wiring from the headlight you can disconnect them and test the wiring to the bulb with an ohm setting on your meter. You should see close to zero ohms, ideally zero, when you have the correct tab on the bulb holder and it's associated wire. If you see more than one ohm you have corrosion in the wire or bulb holder.
That will  make  the bulb much dimmer or not work.

You can check the power wire that goes to the handlebar switch and then the wires that go from the switch to  see that 12V is going to the switch and then what voltage reading you are getting from the switch.  Bad contacts in the switch and cause the voltage to be low as well.
Alternatively you can check the wiring from power input to the switch to the low or high beam output with resistance measurements and tell the same kind of thing. Just have to disconnect the power lead and wires to coming out from the headlight switch so you isolate what is being measured.

So, if your battery is putting out 12V or a little higher then it should be happy.

Somewhere you have a break or high resistance in one of the wires or connectors, or the handle bar high low switch itself.
I'm betting there's good odds the problem is in the handlebar switch.

I FOUND THE ISSUE WITH THE HEADLIGHT.  I traced a dead wire (blk/red) from the fuse box, it was the wire for the headlight.  That wire ran to the right hand control and went to nothing, but the starter button is broke so I think it was for that.  Anyway, I jumped the wire and the headlight lit up. 

Now I'm on the search for a right hand control to replace the one I have.  Anybody have one to sell?

Glad to hear you found the issue.

The RH controls have been an issue for the 550's, mine went bad too. I ended up buying a new one [$80?] rather than a used one that may go bad too.
