My Chilton's has a much better picture than my Honda Service Manual and it says to remove the stopper pin to remove the shaft. Well, that bad boy split stopper pin seems to have been pressed in. The picture shows the guy just using needle nose pliers. I DON'T THINK SO! What's the trick here? What am I missing? On the other hand do you guys think it would be fine to leave the kick start mechanism in the case half when it goes to the 400 degree powder coat oven?

There are some threads on this. I removed a couple relatively recently. Others will chime in for sure. IIRC, grab the pin with a vice grip, in a manner that will close the gap in the pin a bit. Then slip a lever, screwdriver or tire iron under the vice grip to pry up. Wiggle the vice grip while prying up gently and it will come right out. Move the VG down to get a better grip, and to close the pin a little with each rise.

PS: for powder coating you could probably leave it in, if the PC tech is OK with that.

I use a side cutter (wire cutter).  Grab on to the pin as low as you can and pivot the pliers to pull up on the pin.  Takes a couple of regrabs on the pin and leaves some marks that can be dressed off with a file but they come right out.

Good advise guys. I played with the vise grips but couldn't get good enough grip to do any good. I was afraid I'd marr the mating surface. I just dropped off the case half at the machine shop to have them remove one of the 6mm bolts that snapped below the mating surface and asked him to have a go at that too. If he doesn't get that accomplished (forgetful and slow plus he prefers big paying car engine jobs) I'll talk to the coater about leaving it in and go from there.

I had trouble with this pin also.  I never did get it out, and it's still in the case as I type.

The PC shop here has done hundreds, mostly Harleys. I showed him mine, he said no problem, they bolt them together mask off the sides and go.

That would be the high end, maybe $25 more if dual coatings, from Indy Powder Coating. That includes basic glass beading and masking. But you'll have to clean it, holes and overspray.

I haven't gotten a price yet but that's what I'm expecting. I will use a different coater for my engine vs the frame stuff. The guy I will use for the engine is used to doing detailed stuff. I have seen a $2000 powder coat job on a titanium framed $10,000 bicycle. Many colors, fading, graphics but he wouldn't divulge details. The frame guy said $225-$250 to blast everything, black coat then clear coat for depth and protection. The frame includes all the other black painted pieces from the bike.

The side cutters look like the best situation. We'll see if the guy at the machine shop remembers to pull it for me.
