Spot on Bodi- the gearbox is on a separate oil "circuit". Furthermore, on the 400 it is possible to go through the whole gearbox without touching the top end by just inverting the engine & removing the bottom case. I had a look at my stocks but don't have any easily accessible bare cases to see how the oilways run, but anyway I think that going through the gearbox is the only sensible option here, as it will enable checking for any blocked gearbox oilways and in any event will allow a new plug/seal to be fitted. Shortcutting this approach would be a bit risky imho - as well as the obvious risks of mechanical damage from a lubrication failure, there's the safety aspect of a potential gearbox seizure to be considered.

If im looking under the wrong tree point me in the right direction please.
As I stated before i good flow to the head. restrictors are clear.
All seals were installed w/ out sealant as per MM instructions.

FWIW I just got my head back from the machine shop yesterday. For kicks and giggles I thought I would blow through the oil passages and what do you know? One side was blocked! I took it home and blew some compressed air through it and now all passages are clean. When they clean the parts stuff can get lodged in those tight oil passages pretty easily. You might look at that.

Since the top end is not implicated in this problem what is the general consensus on splitting the cases without dissaembling the the top end? My Honda manual says this is possible and it seems like this could save me both time and money on seals and gaskets? What does your experience recommend?

Yes, you can split the cases without disturbing the top end, at least on a 750.

+1 there shouldnt be any hidden bolts under the cyl block, so yes, doable.

when i give parts to a machine shop i clean them well before and even better when i get them back,no one cleans your parts aswell as you do.

Thanks to everyone for their input on my problem. And yes I did find the culprit. I bought and used sudco oil seals on this rebuild. The mainshaft oil seal (the one i had major problems with) does not have a metal insert. it is just stamped rubber. On my 3rd time spliting the cases i replace this seal with a honda oil seal and problem solved. Lesson learned. Never use oil seals other than one approved by manufacturer.
Engine running great now, doing my first 500 mile break in. There is a small amount of smoke coming out of my breather and oil filler cap? Is this normal during the break in period?
