'75 CB550K - "Le Mans Special" - muffler fell off at 80mph

Hey fellas, I had at the beginning of this build, a build thread up here.  There was little to no interest in what was happening at the time, so to save photobucket bandwidth, I took it down.  Anyways, I'm at the stage where hopefully I can provide some ideas to people, and get some feedback and suggestions for buttoning it up.  I'm just going to show where I'm at right now, but if anyone would like to see photos of a certain process, I can post that up.  All work has been done by me, with the exception of the machined triple clamp and rearsets, drilled rotor, and airbrushed logos.

Thanks guys.  moham, the engine is stock for the time being.  I have until May 5 to finish this build, and engine work just wasn't in the cards this winter.  I do have all of the parts to do a "Gentleman's Express" style engine makeover, but lately I've been eying those 11.5:1 592cc Dynoman piston sets.  We'll see where exactly I end up going this fall...

Thanks MasterChief.  Yeah, didn't mean to offend folks here by pulling it, but the guys on Do The Ton already put me over 60,000 views.  My bandwidth is just about exhausted!  I'm going to have to start paying for hosting with photobucket, so I mind as well post this here.  Plus I got loads of help from people here, even if they didn't know it!

hyde, the left switch is for the headlight (hi/low/off), and the right one is an on/off kill switch.  The little round guy is a starter button.  No horn or turn signals on this bike, so no switches for them.  I did away with all the bar switches and went this route instead.

About that tank and seat, I was wondering if you would mind sending the build process to my email. I figure its a long process so I wouldnt want to clutter the message board with it...unless other people want to see it too. Such a beautiful build, really inspiring. Thanks.  ;)

If you're making a gas tank, you really ought to use epoxy resin and Caswell fuel tank liner, if you don't want a leak.  If you're just doing a seat, polyester resin is fine.

For the tank:

I first separated the tank bottom from the top and sides:


The plan was to keep the bottom portion which would keep the stock mounting points and petcock bung, saving me some time.  I got it how I wanted it and set it on a foam base and molded a little portion of foam to extend the tank to the rear:




Trimming to size:


Then I put it back on the frame and sculpted the tank shape on top of it:


All glassed up:


The inside:


Next, I gave it a layer of Kevlar for abrasion resistance against asphalt...hah:


The seam where top half meets bottom was sealed with two layers of Kevlar, and the gas cap was epoxied in:


The tank was filled and puttied to make smooth...I'll get to the seat next:


Then primed:


In hindsight, I wouldn't have used the Kevlar.  During the smoothing process you will have to take the high points out of the glass.  Fiberglass simply sands away, staying smooth.  Kevlar only frays if you try to sand it.  Which means building up your filler layer thicker than you would like.  And God help you if you sand through the filler and hit the Kevlar...to cover up the fray you have to add even more filler, because it "puffs" up when it frays.

For the seat I sculpted a form mimicking the shapes in the tank:




Glassed the seat rails that rest on the frame:


Finished seat:


This is how the seat sits on the frame.  There is a 1/8" rubber pad that sits between the seat and frame.


And the hole for the flush-mount tail light:

This is an Awesome build! I personally am not into the racing scene, I'm a chopper guy through and through, but this is a beautiful build. Hats off to you!

That helps alot, I like how you hand sculpted the top of the tank and seat out of those foam blocks. What kind of glue worked the best to keep those foam blocks together? I am currently compiling a how to, for those that want to build their own tank and seat so I might ask some questions later but that could be through email.

In my opinion this type of time and effort is really what makes yours stand out, awesome job.

Thanks Sledgehammer.  The glue I used was 3M super77.  And I just got your PM...the fender is stock, just cut down.

Beautiful work. I don't see nearly enough one off fiberglass bits in projects. I hope the Caswell lining keeps your tank from getting soft as I'm planning something similar myself.

Are those Hagon shocks? I was just talking to one of their reps here at a local triumph dealership that was having a bit of a party for their clients, I like what I saw, are those the 2810s? I am thinking of purchasing those and their progressive springs for my front forks.

Yep they're Hagons.  I don't know what model number they are; Dave Quinn tailor built them to my weight and riding style.

excellent. idk about the dynoman pistons, have they been around a bit or is it a new offering? (been out of the loop for a bit)...anyway, i'm a fan of the GE mods and if i had mine to do over, would definitely go bigger in the bore than what i did.
