The fork seals put up a struggle.  I ended up using a torch on them to loosen them up a little.  Then we used a PVC pipe to tap the new seal down into the tube.  The forks went back together without any issue.

Here's some work on the front end bits and some reassembly photos.  Not real good pictures but I'll get some better ones when I get it out into the sunlight.

Nice... It looks like the gaters are in good condition. I had to scrap mine, I believe the PO cleaned them with brake fluid or something as they were mostly disintegrated when I got  the bike. It also looks like the ears cleaned up pretty good as well, how are the inside of the ears?

Mine were too.  These boots are courtesy of someone here.  The insides of the ears are a little rough.  I wiped the fork tubes with a little bit of transmission fluid and they went on without too much force.

Some more bits from the front end.  I went back to stock handlebars.  They aren't in as good of shape but oh well.  I fished the wires through the handlebars with tape and an old clutch cable.  Unfortunately, the high/low beam switch disintegrated while I was pulling the other side through.

Here's some more work on the front end.  The fender cleaned up real nicely, unfortunately you can't see it because of my camera.  I put the low handlebars back on it so I can yank it around the garage.

Got a set of original length shocks yesterday and cleaned them up a bit.  Not show quality but they cleaned up respectably.  I really don't think this bike will look too bad once I get the motor out and cleaned up.  Though the paint job will probably be an "FM spray job."

I decided to forge ahead with motor removal.  I got it out myself using the same technique I used on my 550.  I had to remove the oil filter housing and custom tappet covers I have.  It took a little wiggling but between the two rollers and a hydraulic jack I got it out.

That was the work of aircraft stripper, brillo pads, a small pick and garden hose.  I'm going to hit it with my soda blaster after I take a break...

*edit* last photo of the day at the end.  The jug and head are really stubborn.  Since compression was low on #4, I have to take it apart anyway so I'll just blast them at a booth.

Engine disassembly.  The plan is to refit the valve cover and sand blast the jug and head (hopefully Friday).  There was also an issue with compression on #4.  I heard (and smelled) air hissing out of the oil tank so I'll get a look when I get it apart.

Getting the top end apart was relatively straight forward, not much trouble there.  I was hoping the issue with compression on #4 would be readily apparent when I got the top end apart.  I was not disappointed.  The compression rings on #4 were completely stuck in the grooves.  Probably not coincidence that the deposits on the cylinder #4 look different than the others...  Tomorrow I blast and with a set of rings (if I can't un-stick #4) and a top end gasket set I should be in business...

That whole "try to free the rings" thing was definitely not going to work.  So I broke them out piece by piece.  The piston really doesn't look that bad, I got some extreme closeups (too close I guess).  Got a top end gasket set on the way too.  Need set of rings though...

Yeah, I've been slacking on this bad.  I had it honed and put new rings in it but found out the top of my valve stems were banged up.  I'm looking at getting a set of lash caps but that 650 I'm working on has been taking up all my time.  The motor is still on the floor next to the bike..

Man, it's been a while on this one...  I decided to go the route of lash caps to address the nicked up stems I had.  Originally I was just going to put the caps on and reassemble it seeing that compression was good everywhere but cylinder #4.  I started noticing little specs of sand from when I blasted it a while ago though so I decided to take all the valves out and make sure everything was clean.  I had trouble getting the small (inside) springs out, I literally unscrewed one of those springs from the stem seal.  The seals were enormous compared to what came in my gasket set.  I didn't know what to make of it so I replaced all of them with the ones that came in my gasket set.  Lapped the valves too.  Everything is cleaned up real good and torqued down to spec.  One note about the lash caps.  If you decide to go that route, you'll want to shorten your valve stem by the thickness of your lash cap.  If you don't, your tappet will not land square on the cap.  It is mentioned here by someone (Mrieck?) to shorten the stems, but I chose not to do so.  Now I understand why I should have done it.  I'm going to go with it for now, everything is torqued back down to spec.  No trouble at all getting it back together.  I was surprised how easy it really was.

Put in some more work on the rim today.  Between aircraft stripper, a brass wire brush, carb cleaner, a razor blade, and water spray I feel I got it back to respectability now.  Some rough spots on the rim still, looks permanent :(   I figure I'll try hitting the spokes with some kind of emery cloth or something.  Something I can hold in my hand an pull back and forth around them.

Use #000 steel wool on the spokes with WD40.
Be very carful where and how you store the steel wool. Put it inside of a metal can.
It can burn your house down if stored improperly.

If the steel wool gets damp and then it is on a shelf and the sunlight hits it, it rusts(oxidizes), so fast it actually combusts.

Wow, a 180 day warning on a project thread.  I've totally slacked on this.  The selling of my CBO 350F has motivated me to get back to this.  I got the motor back in it.  The battery is totally dead and hasn't charged even overnight.  I had the bulbs for neutral and oil reversed so every time you hit neutral, the oil light came on  ::)  Anyway, hopefully I can maintain some momentum...
