Well I went to check the tracking on my final package of parts, and the UPS website is hacked.  Hopefully that doesn't mean my package will be delayed.  But if everything shows up Wednesday like it is supposed to, I should have it done next weekend.  If I wasn't in a wedding Friday I would have it done sooner. 

I wouldn't go tearing into that 550f motor unless you have to.  The cleaning/gasket removal has been tiresome.  There's a lot of gasket surface on these little motors.  Without 3m roloc discs and 3m rubber gasket removers and a die grinder, i dont know how I would have gotten this far. 

I still haven't figure out what to do about my clutch contacting my shift detent bracket.      I am hoping I will be able to tap the shift drum in a bit but only time will tell.

I can't tell from the picture of the back of the clutch basket, but is the contact uniform all the way around the clutch basket? Are all the rivets cut into about the same? If the wear on the back of the clutch basket is uneven then check the shaft that the basket rides on and make sure it's not bent (don't know how that would happen though). A dial gauge will show whether or not it's bent, should be able to check it in the assembled position (with the clutch basket removed). If the shaft is straight, is the basket bent?

Just kicking ideas out there, good luck and keep us posted.

Here is a video a took a few months back when I first heard the noise. 

Cb500 clutch free play

I didn't happen to notice the scarring when I took this video... Notice the play in the basket.  Is this level of play normal?  I didn't get much of an answer when I posted this video the first time. 

The scarring is uniform, very equal on all rivets.  My only thought as of recent was that the bearing that the shift drum rides on maybe was holding the drum end (clutch side) out too far...  thus, pushing out on the detent bracket.  I have yet to put the pieces back together and test my theory.  I am waiting for my parts to show up tomorrow then I am going to put the cases back together and do some looking at clearances.  I think someone has been in this motor before, I have found a litle evidence such as silicone, and different colors of pain on the lower case.  I wonder if someone didn't screw something up once upon a time.

A very appropriate misspelling (subconsciously?)



With even wear all around then the shaft and basket should be straight. My first impression still leads me to believe that a spacer/washer/shim might be missing from behind the clutch basket (between the clutch basket and the shaft bearing). Pour over every schematic you can find and make sure all the parts are there.

There was 1 spacer behind the basket, from memory about 2mm thick, then xthere was a very thin shim just behind the clip that holds the clutch to the shaft.  From what I can see from a parts detail on bikebandit it all looks there.  It also doesnt look like there is much space to push the whole clutch assembly out much farther against the clip. 

When I re-installed the shift drum after prepping and painting the lower case, it looked like it could in theory go farther in.

if you look where the small shaft on 30- goes into seal 79, it seems like there is a good couple millimeters that it could go in father.  Seems like the bearing on the other end of the drum keeps it from going in any farther.  It may not be supposed to go in any farther, but it looks possible with a rubber mallet and some cursing.  I just dont want to do that then find I have to press the bearing out a bit because I shouldnt have done it.

My build is nearly complete.  The primary is now nice and tight, and the 8 little rubbers took rest of the play out of the primary drive system. 

Now all there is to do is set the shift linkage, clutch and oil pump in place... then put it back in the frame.

haha, wife, that's funny.  No ring on this finger just yet, much to the girlfriends dismay. 

That hatchet has been a very useful tool during this rebuild.  The back acts as a hammer, and if I get pissed I just throw it at something in my direct line of sight.

Thanks for the kind words.  The biggest holdup in this rebuild has been waiting on parts.  One of those things where you don't know what you need until you open the can of worms.  Hopefully my friends rehearsal dinner tonight and wedding tomorrow dont stop me from transplanting this motor and riding this weekend.  Because if it does, I am going to break down and buy s '99 Superhawk for sale down the road from my work.  I haven't ridden in weeks!

I am digging the colors I chose...

But I am definitely going to have to do the chain cover, and clutch cover.... they stick out like a sore thumb now

I was surprised how easy it was to get the motor in by myself using the jackstand, jack handle, ratchet strap method!  Pretty slick!




dont mind the messy floor or fake brick fireplace.... minor details   :o


Looks like if everything goes well tomorrow morning I will be back riding again... wish me luck that I didn't screw something up while I was in there.

How did you get the old gasket material off the head? I am have a seriously difficult time with mine. I have tried a gasket scraper (sharp enough to shave with), a razor blade, permatex gasket remover, brake cleaner, alot of swear words, and even a bad attitude. Much of the old gasket will not come off.

both on a pneumatic right angle die grinder  ;D  make sure to get discs for aluminum!  and go easy rpms with the grinder are not your friend.  That being said, the gaskets come off really quick.

i dont know how everyone does this so easyly..i had a hard time gettin my engine out..even harder to get it back in..and i removed the exhaust studs too..




Yeah I was thinking that makes sense... I plan on ordering a slew of new parts once I split the cases. 

I am in this stage now....

about 2 minutes of wrestling to get it out, about 10 minutes to put it in.  I did NOT put it in how it came out.  I used a metal bar laying across 2 jack stands (one on either side of the bike) then put the bar under the intake manifold and put ratchet straps around either side of the motor and bar.  then you just kinda slide it in  :D

DONE!



First ride was about 25 miles.  No issues. Never run better!  Loving the new clutch springs, and primary chain.  No more slop on and off the gas.  And the clutch feels nice and tight!

Congrats on all your hard work and hard earned $$$ into that job. You stayed with it and did not fade away.I am sure you have given some of the 550 Guys and others also the confidence and information to move forward on their repair projects. both on a pneumatic right angle die grinder  ;D  make sure to get discs for aluminum!  and go easy rpms with the grinder are not your friend.  That being said, the gaskets come off really quick.
