Dreaded riding season motor rebuild is overdue.  The noises coming from my lower end are becoming more than I can handle.  The primary chain sounds very very loose and must be dealt with.

Because I am a cheap prick I don't want to do an entire rebuild.  A) I cant afford it and B) I am on
vacation starting September 9th and I want to rebuild it at that time so I can be back on the road asap.

I have a basic parts list of what I plan on replacing while I am in there.  If anyone has some advice of a few other things I have missed please let me know.  Or if people know of a better manufacturer for gaskets than Vesrah please let me know as well. I plan on getting a Vesrah upper end kit.

HONDA- Primary Chain
HONDA- Base gasket
HONDA- Head gasket
HONDA- Cam Chain, Tensioner slipper, (2) Dampeners, Chain Guide
HONDA- Piston Rings


Vesrah- Upper end Gaskets

dont know your bike.

But id change anything rubber in there... The pucks, and oil passage rings.

will want to hone the cylinders.. you can DIY with a honing bit on a drill press

Yeah I JUST changed the damn cam pucks like a month ago.  But I used some right stuff sealant so they will be junk when I pull it apart.  I was planning on replacing those (do they come in a vesrah upper end kit?)  and a few other rubber bits: Crank seals, Primary Seal, shifter seal, the rubber hockey puck seal (one behind the drive chain side cover), Oil pan gasket. etc... I didnt list those, Probably should have.

They do not come in the kit.

I am stuck waiting for them to show up in the mail, so order them too.

No need to hone the cylinders unless the rings are worn beyond spec and you're going to replace them anyway.  Honing the cylinders while using the existing rings will only cause unnecessary wear on them.

I decided to confirm my "by ear" diagnosis of primary chain wear.  BOY WAS I RIGHT.  I carefully removed my newly heat wrapped exhaust, dropped the pan and had a look.  That chain has about 1.5 maybe even 2 cm of travel.  I took a video but holding my phone in one hand, a screwdriver in the other, and trying to aim a flashlight at the underside of my motor proved super annoying.  Especially when the gut wrenching sight of my extremely loose primary chain set in. 

Needless to say the motor is coming out.  Scary to think I was doing 90mph pulls all last week.  Only good news is that the diagnostic work is done (for now).  I will be ordering the parts by Thursday.  Motor will be out this weekend hopefully and the rebuild process will begin as soon as the parts arrive.

Anyone who would like to add any tips or tricks to this process, your advice will be greatly appreciated.  Thanks to everyone who helped me in my dio process .. Dave500 and Tetley come to mind.

I will turn this post into a re-build thread as soon as I get started.

If you are going that far I would definately renew the start clutch rubbers on the primary shaft too

Today I started pulling things apart.  I was very happy to find that my cylinders are looking great. NO signs of scoring whatsoever, even a little bit of crosshatching still visible.  I took some photo's of my progress to share.  I am sure this has been covered over and over but more pictures can't hurt.



















I forgot to bring home my snap ring pliers so the clutch overhaul will have to wait until tomorrow. 


Back when I was in automotive school I rebuilt a 5.2 Jeep Grand Cherokee, its been a while since I have done this stuff.  At school I soaked everything in a very heavily concentrated solution of dawn and water and it worked way better than any safety clean I have ever used.  I plan on doing that with the pistons, I was going to leave the rings on them when doing so, then blow them off with brake clean when done.  Is this a safe procedure?

I also would like to remove the carbon from the underside of the head.  I dont plan on rebuilding the head at this stage.  It wasn't burning any oil through the guides and I dont have a ton of money to throw at this project.  Is there a safe way to remove the carbon deposits with the valves shut tight in the head?  Should I tear the head down and clean the valves? I hate to cause a problem just cleaning things up.

Check the valves for leakage by putting fluid like WD 40  in the ports ,then wait to see if it leaks past the valve . Its easier to clean the valves and ports if the head is dissasembled . I didn't see valve guide seals in your parts list . If they are original they will be pretty hard and in need of replacement . You can also lap the valves while its apart . All the above stuff costs is the price of the stem seals if you can borrow a valve spring compresser . I'd leave the rings on the pistons if you aren't replacing rings (I think from your post that this is your plan) . Removing the rings might distort them so they won't fit the bore anymore . I wouldn't hone if you aren't replacing rings too . I'm not sure about water though . I'd be worried about rust on the rings . It might be better to leave the pistons alone if there isn't much carbon build up . They'll just get dirty again anyways . I'd want the rings off if I was removing carbon . It would be hard to get the ring lands cleaned out after .

I just pulled the clutch off and noticed the rivets that hold the gear to the basket have eaten into the shift mechanism.  Is that normal?  I assume its not good.  Can it be shimmed out to have better clearance?

Tews, my primary chain was shot and making contact with the case.  I HAD to do this.  It was unfortunate because the bike was running better than ever.

Valve guide SEALS, not valve guides. Seals are cheap and easy, guides require a machinist, or a well equiped shade-tree mechanic. I did the valve seals in my 750K8 a couple years ago and the old ones were so hard they shattered when I removed them. Seals need to be soft and flexible to provide a good seal. The valve seals should be included in your top-end gasket set.

Wow, looks like a spacer could be missing? Or the bolt holding the shift detent arm was loose? The clutch basket is getting a little too friendly with that bracket. Have to forgive me though, haven't been inside a 550 (yet).

K folks, here's a video of the Primary Chain with the cases split.  It was starting to contact the lower case, luckily not as bad as I thought it would be.  It WAS hitting the oil gallery to the filter (yikes) and a couple other location on the case.  Less than a millimeter of cutting into the case though, so everything looks fine for the rebuild.

My biggest concern now is the damage to the drum stop bracket from the clutch basket rivets.  Anyone have thoughts?  Bearings in the trans all seem fine.  As some of you may remember I had a dinging bell sounding noise from the clutch cover area when leaning to the right when the bike was cold.  I am sure it was the rivets hitting this brackets.  Important or not, this noise wasn't present cold or hot at the time of teardown.  The rivets were clearing the bracket,  this doesn't seem like a fix to me, as I am sure things will get worse again at some point, maybe even catastrophic.  I put my faith in the guru's that are SOHC Forum.  Please help!

Finally got my new parts from http://www.HDLParts.com...

After cleaning and painting the top and bottom case, oil pain, filter housing, jugs, head, and rocker cover....I got around to replacing crank seals, the Primary Chain, and Cam Chain.
