you have to totally dissemble the motor xsmooth to replace the primary chain.

Yeah, it requires a lot of work, and little bit of know how Xsmooth. Mostly annoying gasket removal, and remembering what orientation things were sitting in their respective case.  You have to pay atttention to lots of little details....otherwise you just picked yourself a whole bouquet of oopsie daisies.  But a bigger mistake may be not doing it while you have the motor out.

 Every time any owner strips whatever precious Honda part the horrified purists parts go up in value. That's not the part that bothers them.

A skilled tig welder could get that back together for well under $100.  No disassembly required.

I agree. And I am a skilled TIG welder.
Certified welding inspector too.
 Do not use JB weld.
Welding is not like glue.
Welding actually fuses the two metals together.
You may have to take the clutch off to make it easier to work on.

If it's really loose like Warwick's, it will eat away at the case into the oil gallery...then you need new cases.

Dave or anyone else,

Is there a method to measure the serviceability limits of the 550 primary chain stretch similar to checking the 750K1?

For the 750K1  you take a measurement from the primary chain tensioner bracket to the oil pan mounting flange and check it against an allowable max. dimension.  You also have to do a visual check of the rubber roller for wear, deterioration or damage.

There is no spec in an manual i have (and i have lots) for the 500 or 550 mentioning primary chain play.

Basicaly if you remove the sump pan and feel the gallery if there is a groove worn by the chain it needs replacing!
Semi Geriatric ex-Honda mechanic and MOT tester (UK version of annual inspection). Garage full of "projects" mostly 500/4 from pre 73 (no road tax in UK).

Remember "Its always in the last place you look" COURSE IT IS YOU STOP LOOKIN THEN!
