as for the frame--Absolutely-- I dunno about the swingarm ? I havent really seen the need for any more than what it has. It wont have any real torsion applied to it transversely and I have not extended it.

I am more than doubling the power to this bike and for anyone who wants to try this you do so at your own risk. You absolutely must reinforce the frame even though you will be using the engine as a stressed member the rear portion of the bike has a visible flex to it.

If you don't do something with that swing arm it will be the weak link in this project. The forces transfered to it by the 100HP+ that engine will produce, will be trying to turn that arm inside out.... Even Racers with 25% less HP on 500-550?4's brace their arms {or use better ones} , I would definitely be bracing it if it were mine or use a different arm.....

Probably more like tripling.

When you say that the rear portion has a visible flex, what do you mean?  What's making it flex?

well I wasnt really too familiar with the 550 by far. My first motorcycle ever on a whim.
The rails where the seat is were able to have some up down relative to each other. I am just guessing here but seems to me that one of the P.O.'s cut off a bar that bridges/braces the two rails. I plan on cross bracing as well.

Its hard for me to envision until I can get it where it will (in theory) be a runner and then reverse the process all the while buffering the entire system.

I also have ears to hear so I will surely be bracing the swingarm.

If you are keeping the dual shock setup in the rear (which I think you are doing), then you want that subframe to be very solid.  That's kind of independent of the increase in power, unlike the main frame, headstock, and swingarm.

Using the engine as a stressed member is a very good idea IMO, but that frame is gonna make me nervous until I see some X's and gussets on it.

Just put down the first layer today, nothin else.
I will have to wait till it dries in this cold weather to see if it will slide on and off smoothly or if I will have to tweak it before layin it on thick.

Soon as the tank is done will start strengthening the frame and then on to wiring. I can feel it coming to life now. A whole lot more than when I cut the bike to pieces for sure lol.

Just a thought here but if you are forming the tank to the frame then perhaps you should add the additional bracing and tubes first so you aren't having to redo your work. I agree with others here you need more tubing and gussets. I think a tubing bender would be a good purchase at this point. Good luck with the build.

Check out the latest issue of CMM; in the Show Us Yours section there's a CBR600 engine built up into a chopper.The mounts to the frame look pretty neat.
If it's worth doing at all it's worth over-doing.

Not much done. I bought some 3 dollar foam in a can(s) lettin it dry overnight then gonna form it and start layin more glass...

Have you used that stuff for fiberglass fabbing before?  I have, and I found I had better luck using foam that sands easier.  I also prefer just building something up out of papier mache over that spray foam: It's hard outside and has big air gaps inside, I find it tough to work.

Hummm... not sure that's ever coming off the frame?  Looked like you had some substantial undercuts in the fiberglass part?

Hey Merc, i used the same spray foam for small leaks in the basement. That #$%* is extremely hard to remove. I wil continue to watch. Very interesting

Yeah I tried it while building my seat. I used masking tape and cooking spray over the bottom layer of glass. I want it in two pieces (top and bottom) so I can make final adjustments as needed before sealing it up. it will slide right off of there right now if I wanted it to. once it completely dries I will shape it and again mask and oil it before laying the top layer of glass.
As it sits right now I could shape it and then take it off of the bike completely to lay the glass so I could work on the motor wiring some more.
I should have mentioned about the undercut earlier: I tried to get it as form fitting as I could because as you know the glass has a tendency to sag if not supported. I was fortunate however as to not undercut, the base of the tank will slide on and off with ease. I also made it larger than necessary so I could cut it down one time and not need to add anymore glass. the bottom is a great success and I am very pleased with it. I now wish I had taken a picture of the cut down bottom before foaming the crap out of it haha.
When I am done shaping I will take some pics of it.
Fiberglass is a wonderful medium with a very small learning curve to it and I suggest giving it a try to anyone. thanks again for all of your support on this forum and please keep chiming in to help remind me of anything I may happen to miss.

I am also going to give my machine shop a call as the 76 sprocket just will not work. I will have one made with the 76 bolt holes and the 99 gears unless I can source something aftermarket?

If you have trouble with the spray foam (it is bad to build with because it only has a rigid skin, and is full of soft airbubbles inside/ tough to bondo and sand..bla) been there tried that.

You can try the rigid foam insulation board, just cut and glue to size. Sands well. Even the green rigid foam they use at the florists works well.

There are 2 part urethane foam kits avail. The stuff that they make surfboards out of. You mix and pour, sand perfect, easy to work. Stuff is $$$ though.
