Does anyone know how to remove the black plastic/rubber plugs in the forks and swingarm without destroying them? I thought I better asking before ruining them.
More puttering in the garage to get rid of almost 50 years of crud and grease. 50 YEARS!? Ha!

Now that I have the piston coming all the way from Australia (thanks Krusty), while I'm waiting I'll get busy on the grunt work. This bike has been ridden hard by kids long ago and not cared for very well so the bodywork is in need of a lot of tlc . Did I mention the last licence plate on it was from 1967? I think it saw a lot of off road stuff after that. I've stripped the front forks and cleaned almost 50 years of grease and dirt off them. The swingarm looks okay. The frame around and below the battery needs sandblasing first. The rear fender is a mess but fortunately I have a friend that does metal work and he said he would give me some lessons and look over my shoulder while I massage this back to what it should look like. So, out with the sandpaper and off to the blasters.

Do you know what years of CA77 have compatible exhaust? My friend has a '66 with some rusted pipes and we've been looking at others on ebay, but aren't confident enough to buy one yet.

Make sure you carefully inspect for cracks in the pressed front fork, just below where the bottom triple is welded, the frame at the engine attaching points, and all over the rear swing-arm. I found all the weak spots in a '66 C200 while subjecting it to off-road abuse. Took a licking and kept on ticking, with a bit of welding from time to time.

I don't think the rubber bits in the leading-links are replaceable; I always thought they were sort of "cast in place", but I could be wrong?

I meant the rubber front swing-arm parts at the top of the page. Also, in one of the later pics, it looks like a crack near the bottom of the front fork. I've never seen a crack in that area, but as it is near where the swing-arm pivot is mounted, I would take a close look at it.

Ah, now I know what you mean. Those are probably pressed in like the bushings in the swingarm for the bottom of the shocks. You said inspect for cracks. Thanks for the advice. I didn't see any in the front forks yet. I think what may have looked like a crack was a serious scratch. I have come across an interesting situation with the swing arm in the pivot bolt area. The left side must have taken a serious hit at one time. There's a dent in about the 10:00 position above the hole and the metal has separated from the cross tube. I didn't check for wheel alignment front to rear before taking it apart. (Dammit!) The arms are the same distance apart from the pivot bolt hole to the rear, about 7 5/8" and a little tighter than that at the front of the arm. The pivot bolt doesn't slide right through the holes but will with a little persuasion, probably the bushings compressing a bit. I'm not sure what to do with it other than getting the spot welded to be sure it has enough strength. This poor little bike may have actually been a better parts bike but a promise is a promise. Cliff.

You know Cliff, you aren't alone in turning a parts bike into a rider, but it is an expensive doing so. While your motives and intensions are honorable, it is not inappropriate to take the bike parts that are really questionable to proceed with to the former owners daughter and explain the difficulties you have encountered if any should present prohibitively costly.

After a certain amount of work has been invested, it is tough to walk away from or change directions. I have been there several times.

RAFster, she's in Australia now and absolutely thrilled that I got it running and receiving updates on my slow progress - makes it tough to walk away. Parts are fairly cheap with lots of aftermarket parts too and fun to hunt down so I'll plug away at it. The bike's nearly 50 years old and has an interesting history. It's funny to be it's second owner. A group of old guys I meet every week have an interest in it too which keeps me going.
A K0 I got for free would have been better as a parts bike too with many original parts missing. I'm sure it heavily crashed at one point. That's my K0 thread. It was a head scratcher too about what to do but at some point these old things should be saved. No disrespect to my fellow forum members but it's difficult for me to see a fairly good stock bike turned into a parts bike or a cafe/chopper/custom. I think I have enough orphan parts to build a custom which may be a next project.

Piston pin and rings arrived today, thanks Krusty! Now is the top ring the one with the shiny edges?
I should read the manual! Top ring is chromium plated and rectagular, second ring is mitred on the inside top edge.

A valve timing question, I didn't make a note of it when I took the motor apart. The description of how to do it and the pictures in the manual seem to be at odds. I seem to remember reading that the mark on the cam sprocket should be at the highest point and the one on the crankshaft is in a line through the centre of the sprockets. The book says the lower one should be at the lowest point of the sprocket. I don't want to mess this up.
