2 thing come to mind. 1 Check to make sure the ball at the end of the switch retracts. Sometimes they can bind. The other is make sure you are in neutral when you install. The shift drum may not be aligned properly. It can move in and out a bit. Making sure it is in the right position is important. I hope this helps you some.

do you still have your old switch to compare dimensions?
it might be that its too long and jambs up the shift drum/neutral indention

how about adding a washer shim between the switch and the o-ring/lower case?
you can always modify the retainer clip/screw to fit if the shim works.

If its the genuine article make sure shes is in neutral and it should fit straight in no problem.Done it loads of times and I have had no problems. The only trouble I have ever had is with Pattern CRAP.

Thanks for your feedback guys, after a few more goes I gave it a smear of grease all over and it went in and bolted up no trouble, might have been a bit of a lip on the selector shaft or maybe I was holding my tongue just right lol Cheers Tony

My solution to my neutral light issue is to let out the clutch.  If it tries to go it's in gear, if not, neutral.

Topgun glad to hear you got it to seat. When removed there is some end play in drum. Picked up a real nice k6 750 once put it on the road right away. Never made it to the gas station mile from home first time out!! Long story short.broken dogs bent shaft all because PO didn't seat neutral switch. Spaced bolt with washers!! After splitting cases and installing new trans putting it back together turned out to be a great bike.
