You do realize that you've used sidecover emblems from a 77? Both the 77 and the 78 emblems were unique and the 78 emblems look like this:



But that is picking nits, and is something that can be addressed later, or not at all and enjoyed as is.

Thank you all for the compliments.  I'm very proud of the job he's/we've done. 

First step was obvious...strip the paint down to bare metal.  Then we applied small, concentrated layers of Bondo to the few places where the tank wasn't perfect.  In fairness, this tank was in pretty good shape, so there were only 6 places where we had Bondo applied to an area about the size of a silver dollar.

After sanding that down with 400 grit to where it felt fairly smooth to the touch, we would then hit it very lightly with 1000, 1500 and 2000 grit sand paper.  A few told me this was probably too fine...but it worked for us.  It took us about 6 or 7 applications in a few of those areas to get the area where you couldn't tell the difference with your eyes closed as your fingers went over the area.

Then, he painted it with 2 coats of Dupli-Color Self-Etching primer (the green color).  After that, some of the repaired places could still be seen or felt through the primer so we applied another application or two of Bondo to those couple of places....sanded, etc.  Then we had him spray another coat of primer over those.  This time, we actually changed over to the Dupli-Color Sander/Filler primer because it filled in the little scratch or two that was caused by even the finest grit of sandpaper. 

Once the primer was to the point we felt like it was as good as we were going to be able to get it, he sprayed 2 coats of the silver base coat that came as part of our kit from VMR.  (By the way, we ordered the "Standard" kit....comes with 1 can of base coat, 2 cans of the Candy Gold, and 1 can of the Clear coat with Hardener once you activate it).  We waited about 15 - 20 minutes between coats of each of those base coats and then he sprayed 3 light to medium coats with a 50% coverage overlap (recommended on the paint can) of the Candy Gold with a 15 minute wait time between the coats.  After those had dried, we activated the hardener in the Clear coat and he sprayed 2 coats of that on.

The next day, we followed Cal's advice and tried to sand the clear coat to remove the orange peel but discovered we didn't really have the technique down.  We tried varying degrees of sanding with varying grits of sand paper but it kept making what looked like a very cloudy or in some cases, even dark effect on the clear.  We tried polishing a small area to see if that would remove the cloudy effect and it helped but didn't fix it.  So we sanded it down lightly with 2000 grit and then sprayed another 1 coat of gold on top of that, followed by 2 final coats of clear.  So there is some degree of orange peel if you look closely at the paint but we both decided we could live with that.  After all, we have said all along we're going for a 6-foot bike....as long as it looks good at 6 feet, we can live with that!   :P

Wet sanding will leave "micro" scratches behind. The next grit up, sanded in the opposite direction removes prior scratches. Repeat until you get to a very fine, cloudy appearance. Then switch to compound on a DA buffer with foam pad. This will remove the scratches and leave a silky finish.

Can always be done after some miles on her. (Maybe ill throw my kit in the truck and motor down)  A little graduation present or something :D

Thanks for the further explanation.  I don't think we did the "opposite direction" thing but the bigger issue may have been the grits we were using as well. 

Since we have an entire second tank, I'm going to go through the process of getting the second tank Bondo'ed and primed.  I'm also going to order a second set of side covers from Frankenstuff.  Since this bike only has 3 parts to paint instead of the 6 or 7 (fork ears, etc) on the earlier models, I'm going to order a 2nd set of paint and do that tank to have an alternate color option to use on it every now & then.  I'll try the process out on that set once I get it ready for that point.

I was able to call Randy Marbles from Marbles Motors (see the link from Wilbur's post earlier) and he was able to find me a 78K set.  Honda has indeed decided to "protect their trademark", even though they're no longer producing these things.  That means he isn't allowed to sell the reproductions anymore long term.  But he may have some NOS versions of the item you're looking for.  Give him a call and he may be able to hook you up.

One warning:  they're not cheap.  $47.50 each, plus $10 to drop ship them from the warehouse.  But at least I was able to get a set of them.

Still very impressed by Logan's paint job. What process did he use?

Thank you all for the compliments.  I'm very proud of the job he's/we've done. 

First step was obvious...strip the paint down to bare metal.  Then we applied small, concentrated layers of Bondo to the few places where the tank wasn't perfect.  In fairness, this tank was in pretty good shape, so there were only 6 places where we had Bondo applied to an area about the size of a silver dollar.

After sanding that down with 400 grit to where it felt fairly smooth to the touch, we would then hit it very lightly with 1000, 1500 and 2000 grit sand paper.  A few told me this was probably too fine...but it worked for us.  It took us about 6 or 7 applications in a few of those areas to get the area where you couldn't tell the difference with your eyes clothes as your fingers went over the area.

Then, he painted it with 2 coats of Dupli-Color Self-Etching primer (the green color).  After that, some of the repaired places could still be seen or felt through the primer so we applied another application or two of Bondo to those couple of places....sanded, etc.  Then we had him spray another coat of primer over those.  This time, we actually changed over to the Dupli-Color Sander/Filler primer because it filled in the little scratch or two that was caused by even the finest grit of sandpaper. 

Once the primer was to the point we felt like it was as good as we were going to be able to get it, he sprayed 2 coats of the silver base coat that came as part of our kit from VMR.  (By the way, we ordered the "Standard" kit....comes with 1 can of base coat, 2 cans of the Candy Gold, and 1 can of the Clear coat with Hardener once you activate it).  We waited about 15 - 20 minutes between coats of each of those base coats and then he sprayed 3 light to medium coats with a 50% coverage overlap (recommended on the paint can) of the Candy Gold with a 15 minute wait time between the coats.  After those had dried, we activated the hardener in the Clear coat and he sprayed 2 coats of that on.

The next day, we followed Cal's advice and tried to sand the clear coat to remove the orange peel but discovered we didn't really have the technique down.  We tried varying degrees of sanding with varying grits of sand paper but it kept making what looked like a very cloudy or in some cases, even dark effect on the clear.  We tried polishing a small area to see if that would remove the cloudy effect and it helped but didn't fix it.  So we sanded it down lightly with 2000 grit and then sprayed another 1 coat of gold on top of that, followed by 2 final coats of clear.  So there is some degree of orange peel if you look closely at the paint but we both decided we could live with that.  After all, we have said all along we're going for a 6-foot bike....as long as it looks good at 6 feet, we can live with that!   :P

Hey Ron, something else I'd mention about your painting process...

Many differing opinions about this, but, it's been my experience that it's best not layer Bondo between coats of primer. Bondo has air in it and it takes a bit of time to dry. If you coat it with primer before it fully cures, the "outgassing" of the Bondo will bubble your primer/paint.

Instead, etch primer as your first layer as you've done. Then your Bondo is thin layers, sanding between coats (feathering heavily towards edges). 400 grit is fine enough, as your final layer of Primer (pre-paint) needs adhesion. Prime or even base coat color.

If you find sanding defects showing through, sand back through the primer to the Bondo. Repair at that layer. Then primer above, paint, and so on... It's little tricks like this that will produce the best result. As long as you've been diligent with your sanding, the primer will fill any small defects. Just lay your primer in alternating coats if the Bondo was heavy, or use a Guide coat and sand it thru. Then prime and paint.

Great advice, cal.  That's actually what we did, by the way.  When we had to re-Bondo something, we would actually sand that area back all the way through the primer back down to the Bondo and work from there. 

And you touched on something that we found to be the real key to making the repaired areas feel natural...feathering.  What we found to work best was to sand back down to where it feels like it is just slightly above perfect...just almost there.  And then work gently from the center out and feather the edges very gently in all directions.  It's that feathering that makes the transition from bare metal to repaired area feel natural.  Really, you're trying to make sure there are no sharp edges or transitions.

Excellent results! Have enjoyed following this build. You will get a lot of attention riding this one.

You do realize that you've used sidecover emblems from a 77? Both the 77 and the 78 emblems were unique and the 78 emblems look like this:



But that is picking nits, and is something that can be addressed later, or not at all and enjoyed as is.

I had clicked the link but didn't catch where it said all prices were in Australian dollars.  So I had seen the $47.50 cost and was thinking, "Well that's the same price I paid but you also have shipping from Australia to pay."
