Spent the day working on a pattern to do some flow forming for the end caps of my oil tank. The first one cracked since I didn't have all four corners locked down which I corrected with the second try. This took about 15 min or so to shape. I'm using an air chisel with the harbor freight bit I cut off and made a UHMW (hard plastic) tip for. It forms the aluminum so sweet. It only took a couple hours to make the form and get everything set. I'm going to make a smaller tip tomorrow and refine the shape a bit more then do the other side which will have a recess for the oil cap making it a bit more complicated. Overall really easy to do with a little time and planning.

You mean the bearing holders on either side? Thought about that too. Already stupid light compared to stock but looking at the bolts too since they are all too long.

 I would cut between the bolts with about a 3 or 4 inch wheel cutter on a stub arbor or boring head. (Slower)
 Just don't go thru the bore in the Middle.   Are you running a bolt thru sprocket, bearing carrier and hub?

very nice! so you CNC machined a negative buck in wood and just stretched the alu sheet with the air chisel? there are some guys doing the stretching too with CNC... :)

Done. Here is a review of my process as well.

I used 1/2" UHMW or some such high-impact plastic sheet, cut the shape from the middle and then cut the aluminum to cover the cavity. Both aluminum and the form were screwed down (all 4 corners) to a thick wood piece. My tool was a UHMW piece that I made on my mill, with a hole bored in back for the chisel tool to fit. The chisel was simply a pointed tool from Harbor Freight cut down flat at the end. I wasn't sure how it would hold up, but the larger tools held their shape perfectly, but the finer tool I made was slightly deformed at the end after making 3 panels.

The 3003 aluminum forms so easily and has a ton of stretch to it. It is also easily annealed so you can get even more stretch out of it. I was able to easily anneal with a propane torch, going enough until the flame bouncing off the specific area I was heating turned orange.

Once I had a technique, I was able to form a side in about 20-30 min, of course the rough shaping takes less than 10 but the finalizing of the shape to get everything nice and smooth is the time consuming part. Over the course of probably 4-5 hours, I was able to make the form, make 3 pieces for one side and the other side as well.

I already have a 1.5" cap and a sight glass coming, and the air/oil separator return is almost complete. I think the most challenging part will be forming the aluminum strip around the perimeter of the two end pieces and getting it nice and symmetrical, but not sure yet.

Bummer that the forum crapped out, but such is like in the techno fast lane. Adding the pics from the lost posts.

New front rotor carrier, rear rotor on custom carrier on hub, new aluminum exhaust flanges/spigots, and the rear hub at home one the bike, with perfect sprocket alignment.

Well I got a hair up my butt and broke into the engine originally intended for the racer that I bought compete and ready to go. Everything came apart so nicely even considering it was locked up. I laid everything out per the Hondaman book. In the end all I had was the primary shaft and crank. Thing would not spin more than a few degrees. After pulling the primary shaft the crank still would only rotate a bit. In the end it was a spun bearing on #1 rod. Thing was smeared in there really well. No other indications of oiling issues so guessing a passage to the bearing was blocked.

The crank journal may be saveable but wont know without spending money to find out. I have another rod and some bearings so that part would be free.

My dilemma here is how to proceed. Should I just get back to a runner (after carefully cleaning the block and crank to the Nth degree or just bite the bullet and finish the race engine in all its glory? I already have the crank/rods done and Mirko is setting me up with his primary and cam tensioners. The only thing left in the bottom is the trans which will be undercut and new roller bearings.

I was already planning a set of cycle x pistons and a cam for this year so might as well just get my custom pistons done instead.

Thoughts?

After reading about the spun #1 rod bearing, I had a bit of deja vue. ??? Did you neglect to seal off the bplt hole in the end of the crank?
 
There will be no loss in pressure with the starter gear removed, as there is a restriction in the crank hole. The starter gear is not a tight fit on the crank, and there are channels to drain any oil. The bolt hole in the end of crank for the rotor absolutely needs to be plugged, though. It's a straight shot to the main bearing oil galley.

I actual had a cut-off bolt with two flats on it that was threaded in there and snugged down. Wondering if a passage was blocked somewhere?

It would have to be the diagonal passage in the crank that leads from the # 1 main bearing to the #1 rod bearing. Maybe the cut-off bolt went too deep into the end of the crank, blocking the feed from the main to the rod??

I agree, but wondering if there was something else blocking the passage. The bolt on the end only goes in so far and would only block the hole feeding the starter ring gear. Also, I used this bolt the entire race season on my other engine with no issues.

At this point, I am going to get the studs out and clean the cases very well to see if there might have been something else going on here. Fortunately, these cases and the cases from my cycle x crank are "B" bearings all the way across so it will be easy to drop the other crank in its place and start building. Of course with all this new work, I am feeling a huge crunch for time when I wasnt before yesterday.
