I have an old  bored cylinder without sleeves. I'm thinking about to put sleeves in, OD 3" (75mm). Bores  are now 74 mm and need to be bored almost 1 mm more.

There are thin cast between 1-2 and 3-4. Today hole from 3 to air, almost hole in the other bores and will get more of it when bored 1 mm more. (0.5mm less material)
I'm thinking about the holes as I have read about can happen when bore. Is this normal for most of the cylinders?
The cylinder need to be soda blasted, bored, new sleeves and to be used in next project.

The holes must be sealed? The visible hole now is thru the cylinder and air blow thru it.
Or will sleeves seal with help of additional RTV at the bottom?  Counterbore a little at the bottom so a slot of 1mm wide, 5-10mm deep between cyl and sleeves and to be filled with sealer like Permatex Ultra grey.

The holes must be sealed from outside too? Protect against water and dirt to make the sleeve to rust. The oil can only enter from the bottom, right? From top means a leak.

JB Weld thinned with acetone to make it almost fluid for a thin seal, enough so it will seal when sleeve is mounted?
Weld it seems to be complicated?

Or is it better to find another cylinder? Which year is better except for rare K0? I guess most cylinders need to be sealed for 3" sleeves.

Is it a 1050 bore or bigger. Generally. They will leak, and probably. Flex, which makes it hard to keep from leaking or even cracking . Thus the RC block was created,  and the the MR block ..
 Hard to be reliable. With thin cylinders.
There were some thinks they did to try to help it but, they seemed to have a lot of problems .
I bet Jay has some stories about these big cylinders..

900 should be no problem, a lot of the 1000 cc hold up pretty good.

Yeah, epoxy filler in my APE 1000 kit cylinders by Jay.
As of today 3/13/2012 my original owner 75 CB750F has made it through 3 wives, er EX-wives. Free at last.  ;-)

Not that big bore sleeves in that cylinder, the step above standard. It had Henry Abe 900 (67.5mm bores) before. Sleeves OD 74.2mm.
I have plan to use the cylinder with new sleeves. 75mm OD is the option available.

OK epoxy filler.  JB weld?
How does that look like?  Completely filled without air vent coming thru?

They are on the bike now so I can't give a good inspection report. Not sure about the OD of Big Jay's sleeves either. I can see light all the way through 1 & 2 and 3 & 4. The best of my knowledge he filled 2 of the 'holes' that you see in the bottom of the cylinders, front inside #2 & #3 that the gasket covers but not between the cylinders. I'm thinking he broke slightly though on one?? It's only run a few times and not more than a few minutes but no noticeable oil leaks yet. I have never used JB Weld. Big Jay's epoxy job flowed nicely into the holes. Touch base with him for some advice. He's The Man not me LOL.

My 900 Abe's are 67.0mm??

My HA bores could not go further. If 67mm (888cc), cylinder could have been bored to 67.5mm pistons (901cc).

We start with a std block.
Remove the sleeves.
Sand blast and place in the oven @ 200deg C.
Then weld it up, remembering to immerse in a tub of lime or place back in oven to control cool down.
Rebore the block and insert the new sleves and the jobs done. ;D

Just remember to control the cool down after welding or it will end in tears.

Experience has shown us that gluing is not effective long term, in extreme conditions.

The best solution would be one of MRiek's blocks.

Thanks guys for your input. 
I know guys welding alu. I hope one of them can weld the old cylinder block. No problem to do side jobs many years ago, today different.
I guess its aly zinc mix, right? I guy welded my Vm29 rack for many years ago. alu-zinc mix was said to be trickier to weld

bear: welding is done where the holes are, or the entire volume between 1-2 and 3-4?  Drill small holes  for airflow where welded if blocking the air vent completely?

Billet block will be a quicker route to get it right at once.
