Time to go racing.

A donor 500 turned up on the doorstep a wee while ago just crying out for some tlc. The plan for this one is a gentleman’s racer.

Was advertised as a genuine barn find!!!  Unfortunately the barn burnt down and landed on the bike. Only had to drive for 10 hours to pick it up. How lucky was I 🤩

Easier to restore a barn find than a “weeds find”. The most expensive bikes to restore are given free  ;D

Cal, yours is looking pretty mint next to mine. I actually paid someone a small amount of money for the privilege of taking this one off their hands. I’m positive I heard snickering when I drove off.

Dropped the motor out of the frame and started to take some covers off. Had to cut the front engine brackets as the bolts refused to move. I put the spanner on the back top bolt and it just disintegrated. Bolt is fused into the engine. 😱

Any water in motor? Seized ? Scored ?
 The motor mount holes are tapered and have clearance, so heating the case around them and tapping them may break them loose.

Thanks for the tip 754. Applied heat and with a tap bolt came out. Sent cases away for vapour blasting. Barrels are well buggered. No 4 piston is well seized. All rods and pistons won’t move. Have sourced another. Looks like it was full of water at some stage.

Have modified the top case to take a benelli slipper. Just needed minor grinding to get it to fit. Moved the bottom nut to fit onto the Honda head.

Things are moving along slowly. Just waiting on bits to arrive. Whipped up a starter blank. I am removing the kick starter as a Davies Motorsport direct primary is going in. Do I need to blank off the kick start hole in the case?

Went off grid for a while. Evaluated what was useable on the donor and decided a different direction was needed. Davies Motorsport no.36A now residing in the garage.

The only problem with heading down this pathway is that Davies have a full catalogue of shiny parts. So down the rabbit hole I went.

Don’t they have a 6-speed, dry clutch product too? Or did a few years back. Mated with a Nova trans from memory...

Reminds me if when I found a guy I knew a XS 650 for like 250 bux..
 A few years later he had 15 K into it. ,!

Yes Cal nova still make the dry clutch for the 500 along with 6 speed. Unfortunately our rules don’t allow the clutch but we are allowed the 6 speed. Engine internals are completely open but have to keep a silhouette of the engine. NZ pre72 rules are mirrored on the uk CRMC rule book.

As Cal mentioned earlier in the build the most expensive bikes to build are the ones given free! Wise words indeed.

They certainly are. Not only pretty but you can tell they are made for a purpose. Good guys to deal with as well.

Making sure everything fits before final assembly. Need to fit some brackets for exhaust and modify steering damper bracket slightly. Easy stuff. A few holes to drill for cable routing and will make up a rear splash guard and tacho dash out of fibre glass. Made the 2 long engine bolts from some titanium bar. Want to keep the weight down as much as possible.

Onto the rear splash guard. I decided to make this in fibreglass. So I made up a plug from an old front guard cut down to size as I liked the profile. I then screwed  it to a piece of wood and put a couple of layers of silver tape over it. I watched a heap of YouTube to become an instant expert on laying fibre glass. Polished it up with a heap of mould release thinking this is all looking good. Plug came out really nice. Then polished that up to give a reverse pattern so I would have a lovely flat surface on the side you will see. Laid the final piece and let’s just say it stuck really tightly in the plug. Bloody YouTube. A bit of swearing and poking with a flat screwdriver and eventually came out. The plug is no more but on a positive the guard came out pretty nice. A heap of rubbing down and a couple of coats of rattle can black and tah dah. The flat piece for the dash was just a flat sheet that I could cut to shape. Second photo is the plug after the I got the piece out!
