headlight suddenly went out!
« on: July 27, 2005, 06:53:08 PM »
yesterday the headlight suddenly stoped workihg on my 76 550k.all was fine, i shut of the bike and when i started it back up the idle raced to about 4 grand with that the headlight went out.i checked the light itself,o.k. checked the fuse,o.kstarted checking the wires from the light to the fuse panel with a multitester, seemed o.k. was getting good reading.everything else works, blinkers. horn, tailight and brakelights, the bike starts and run great.i do have the tach out for repair but all was o.k. until the idle raced. am getting pwer to the headlight plug but seems intermitent. could the problem be in the high/low switch on the handlebars? any ideas anyone? wanted to ride to work tonight but out of luck.

'76 model!
A US model I'm guessing. I see that you are in NY state.
Is that a US model with no headlight switch?
If so the headlight on all that I have seen is switched by an extra contact on the starter button. Mine ('75 CB750F) was not working when I got the bike. I used a single pole PB switch to operate a double throw relay in place of that poor switch design that Honda used. The starter button really can't handle the load of the headlight.

The Hi Lo switch contacts can get "strange" with age.  They need a bit of "wiping" action to keep the internal contact oxidation at bay.  If it improves with operating the switch several times, that could be you issue.  Same is true for the Off-On switch if yours is so equipped.

The Starter button is also in the control path for the headlight, as it turns off the headlight while the starter motor is engaged.  I've found this switch handles the current draw of the stock headlight with ease, until a leaky master cylinder bathes it in brake fluid.  Then the plastic housing inside disintegrates.  After that, starter engagement and/or headlight function can be unreliable.
I have rebuilt 3 or 4 of these switches.  An alcohol bath of the remaining pieces and super glueing them back together, has restored them to proper operation.  It is a tedious job, though.  And, you have to like puzzles and be adept with the cya glue nozzle.  There are also two spring loaded balls in there to juggle back into proper position.  Some plastic safe grease is also required.  It lubes the switch and also holds the springs and balls in place during reassembly of the switch.  I've never seen any indication of the switch contacts being overheated, as would be the case if it was overloaded.

Well, maybe my switch did take a brake fluid bath before I got the bike, who knows?
There wasn't enough left there to "rebuild" it. The plastic components around the starter button are very small and appeared to have just disintegrated. Was that brake fluid? I don't know. Anyway whatever it was, the relay (30A automotive style) works great and was a cheap easy fix.

dennis and twotired, the bike has no on/off switch for the headlight, it's always on. the factory starter disintigrated long ago now i use an autostore race car push button i located below the left front turn signal mounted in the headlight ear.this setup has been reliable for about 7 years.
