I had some picture hanging wire that fit through that hole so I poked that in.  I'm going to pull it apart again today and verify it is clear.  But the weird thing is, fluid is pushing through and coming out the hose I've attached to the bleed valve, but it wont pressurize.  Almost like the piston is stuck and wont slide on the O-ring.  The O-ring is new also.

you may have an issue. but mine took forever to bleed enough to move the pads... i finally got a vacuum bleeder on it and it still took 10-15 min to get to that point...

Vacuum bleeder may be the way to go - used one on my shifter kart that had an issue trying to bleed it.

There are two holes in the MC reservoir.  One is large the other very tiny.  The tiny one must be clear.

I'm pretty sure that was it, thanks TT.  We're now good to go - almost.  Still need to figure out my headlight issue, and find a muffler.

Maybe this will help figure it out...

If I take the headlight fuse and cross it over to touch the headlight fuse tabs and some other tab in the fuse box, it lights up.  Any ideas?

See if you have power on both sides of the fuse when you have the fuse in place.
Sounds like you don't have power to that tab of the fuse possibly.

How do i check for power on the tabs, stick my toung to it?  Electrical and me do not get along.

take your multimeter set on a range where it can measure 12 volts
Put your ground on the battery or similar point of bare metal...
With the fuse in the holder you should be able to see 12V on both sides of the fuse. If you only find it on one side you have a blown fuse. If you don't find 12V at all then you have a problem with the fuse box buss bar that feeds 12V to that fuse tab.
If you remove a fuse that works and probe the fuse holder tabs for that one you will find power (12V) on one side while the fuse is out. That same side should have power on the headlight circuit.

Damn it!  I have even voltage on both sides of the fuse, fuse is good, been checking my wiring schematic and all appears to be hooked up correctly.  What the hell am I missing?

Run a ground wire from the headlamp to the battery negative with a jumper wire...
See if it is a ground issue.

Did it, still won't light up unless I cross the fuses.  Frustrating to say the least.

Would you say that the stock Honda wire diagram applies to your bike?
Or, are there electrical changes (apart from errors) that make it no good for reference purposes?
Are all the parts from a 75 CB550F?

With the fuse out do you have voltage on both sides?
If you remove the other fuses and only have the headlamp fuse in place does it work?

Wire colors match the wiring schematic I found on this site, and the only changes have been the PO added a Wind Jammer to it.  The wires were spliced for the Wind Jammer but nothing seems to be missing.

As far as when the other fuses are out and only the headlight fuse is in, it still won't work.

Here are the readings...

1. Fuse in = 12v on both sides.
2. Fuse out = 75v(?) on top, 12v on bottom.

Wind Jammer gone, crappy blue splicers gone and wires cleaned up.  Plan on re-checking the previously spliced wires, maybe I missed some.

I know, 75v sounded a little strange.  Will research tomorrow morning, bed time.

Nothing new to report in the electric front, but I did order my new exhaust this morning.  It's just a basic chrome MAC exhaust from Niche Cycle Supply off e-bay, but it was the only one I could find and I'm getting antsy to ride her.

I'm presuming that is with the bike running you are seeing 75V on one side...
Seeing 12V on both sides or greater than 12V with the fuse out I find odd as the purpose of a fuse is to complete an electrical path. You got something wierd going on that voltage is coming back through the system...

Does it matter which side you jumper on the fuse to cause the headlight to come on?

The readings I am getting are with the bike switched on but not running.  Would it matter?

It does not matter which side I jumper to get the light to come on.

By the way, thanks for taking the time to help me with this, this forum has been a huge help.

Maybe you should show us the meter you are using and the settings made to it when you measured 75v.

Getting 75v from a 12v power source on an SOHC4 is quite a feat and challenges known concepts of physics.
You may have stumbled upon an important breakthrough in physical science!

TT - I thought that was rather strange, that would be problems beyond the realm of possibilities.

Here is what I'm using, and these are the readings now that I slow down and really look at things..

Bike running, main fuse and tail light fuse read 12v.  Front light fluctuates between 2.5 and 5

That's a pretty cool meter. I've not seen one like it before.
Anyway, it is time to begin noting where you are placing the probes along with the readings you see.  Details like these can be important.
For the above readings, where are you placing the black probe?  The meter just tells you what it sees between the probes.  It doesn't know about the circuit. That knowledge is the domain of the one wielding the meter.

The 75 CB550F routes headlight power thusly:
Power routes from battery to Key switch.  Red to Black (distribution buss).
The Starter button switch routes Black to Black/Red when the starter button is NOT depressed.
Black/Red routes to the Headlight fuse.
Fuse output is Black/Yellow which routes to the left bar control H/L switch.
The H/L switch routes Black/Yellow power onto either Dark Blue or White wires to the headlight.

If your headlight won't light up, then you have a break in the above path or the green wire to the headlight does not connect to the battery NEG terminal as it should.

You might check the integrity of the main harness ground connection to the frame at the Coil mount.  There are, of course, other green path connections to the battery NEG terminal, and those are just as important as routing power from the Battery POS terminal to the device using the power.

Yes, both ends of the fuse.

Black probe is the NEG terminal of the battery, the red is on the fuse clasp, like the picture.
