What could be going on here? I did have it running for about 30 sec to make sure everything was working and had good oil pressure. After it ran it did become about 15% easier to move the kick lever but it's still seems to take much more force than I thought normal.

After 30 seconds it got 15% easier... does that help? ;) Just make sure oil is being pumped up to the cam....

I can't kick it in a full sweep and I'm over 200lbs and know how to kick.

I can move the lever but it fights with resistance and it takes a couple forcefull motions to make a full kick.

Feels like Im stressing the kicker so much its gonna snap at the housing.

This can't be normal for a new break in.

The starter moves the pistons but it is laboured in doing so.

And do these symptoms change with the plugs removed?

Good point. Isolate the problem, is it compression or friction.

Yeah its still hard with the plugs out as well.
What was the advertized compression ratio of the big bore kit you installed?
What is your piston to cylinder clearance?
Are the oil rings a single piece, or three pieces?

With the plugs out!   I'm smelling a cracked ring. Does it make a scraping sound when you kick it?  we're all just guessing, and I don't guess it will fix itself.   :(

Does it have 3 piece oil rings?  There was a poster here not to long ago who turned over a oil ring in its groove, installing the cylinder. I forget if hard cranking was a symptom, but I'd never seen anything like it.

Sounds like something is wrong, sorry. I had one get tight after I put in the clutch, the old kicker was broken so I split the cases, checked the motor and replaced all the kicker parts. I never went back to it, it's still like that out in the shop. Same deal, kicks hard cranks hard and I put in a 1300 hayabusa starter.

If it's tight with the plugs out, there's only one thing to do. Sorry man.
