Maduncle's got himself a 500/4

Hello fans,

I am a very happy Aussie tonight - I took delivery of my second ever Honda SOHC/4 and my first ever CB500.

It's a bit rough, but genuine. The bike starts at the touch of the starter button and purrs (well roars with no muffler).







I need to do a few things to it to get it tidy enough to put back on the road (hasn't been registered since 1999).

Get a muffler fitted onto the 4 into 1 pipes, this might mean losing the centre stand.

Replace the switch assemblies on the bars. The start/stop red lever switch is broken and the horn/passing switch is not working so I might as well get new assemblies.

Fit a seat pin and seat lock back on - both missing.

Other than that - it is all goos to go.

I welcome all CB500/4 advice on what to look out for, where to get the parts I need, etc.

And I will put one or two more photos up as I progress. Once my CR450 Hansen race replica is on the road I can pull this off the road and start a proper restoration.

A 500 is a terrible thing to waste, but it looks like it found a good home.
What's your long term plans for this one?
A few Honda 500's, a few Honda 550's, a few Honda 650's, '72 cb 450, a couple 500/550/650 hybrids, and 2001 750.

What's your long term plans for this one?

This is a two stage project.

Stage one is fit a seat cover and seat lock, muffler and new switches and then put it on a cub permit so I can ride it.

Then - later next year once I have my CR450 race replica on the road, I can take the 500 off the road and do a strip down rebuild, repaint in Bacchus Olive Green metallic and keep it pretty well stock, but clean.

Clock says 35,000km - so that's either correct or it's 135,000km.

Given this bike has not been on the road since 1999, it might be correct.

Well - got some eBay parts purchasing done early - to avoid the Christmas stagnation.

Seat cover, service manual, left and right switch gear - all on their way.

Copied down some numbers so I can research the build date.

Frame - CB500 2052048

Last registered in Victoria, Australia in 1999 and still on the VicRoads books.

Just waiting on parts now, but I might pull the front end down, clean up some parts and fit gators.

Progress.

I decided that for version one of the project I wanted that raw metal look, so today I stripped the tank. Now this tank came to me on the bike in a deep red, very clean with no dents.

So I suspected a respray was done due to dents.

I painted my favourite paint stripper on to the tank, and scraped the red paint off.



Only to find yellow under the red.

And pink under the yellow, and grey under the pink, and a good 1/8" deep layer of hard white chalky filler under the grey, and the original green under the filler. Cleaning this tank back to bare metal was not a one coat strip job.

After a good couple of hours work with a stiff wire wheel in my angle grinder, I had every scrap of every colour and filler off the tank.



Old badge mounts now visible, plus the surface rust, plus the three dents.

This is how I want the tank to look in my stage one build.

Finally - I painted out the old deep red tank underside with satin black and gave the bare metal top two good coats of satin clear.



That's working for me. A real CB500/4 stripped back bare metal rat bike.

And one day yes - it will reincarnate as a lovely Bacchus Olive Green restoration, but for now - I am having too much fun.

I also de laced both wheels. The spokes were all rusty and I wanted black rims, so I decided to have a good go at undoing all the rusty spokes. I got 38 off the front rim without any problems, only snapped two whilst trying to undo them.

The rear wheel was better - 40 out of 40 spokes recovered.

My workshop neighbour makes and sells cleaning products, and he has been testing a de-rusting solution. It is very mild and safe to use. I dropped the 38 front wheel spokes into a bucket off this stuff last week and took them out today.

Not a spot of rust - all back to a flat dull grey. So a quick brush on the wire wheel in my bench grinder and they are polishing up nice - ready to re-use.

The 40 rear spokes are soaking as I type, ready to be buffed next week.

If only he would tell me what the recipe is for this magic rust remover...

Where are you going to source 2 spokes from? I'm planning to pull my wheels down and expect some difficult ones.

I plan to try and re lace the hubs back in to a 'finger tight' state, and then take them to a local expert for tightening and truing.

And I am lucky that my SOHC/4 mentor Terry lives nearby and more often than not can help me out with parts (if I ask nice).

Lots have. They work, but do require some wrangling. Another option is Lossa Engineering. And of course, the premium set is from MotoGP Werks.

I predict: you're gonna love this Four! The 500 is special, and unique, like the 350F. They didn't make so many as they had a few foibles, but once you learn to live with (or fix) them, these bikes never let you down.

HM - What is your take on the clutch system?  I had a 500 for a short while and had no issues, but made sure I did not abuse it in any way. I've read a lot of guys having issues including the rod breaking.  Thx

A few things done in the workshop tonight.

- lined up 78 raw spokes and gave them their first coat of satin black ( I need to replace two broken spokes).

- polished 40 front spoke nipples on the wire wheel.

- stripped the old seat cover off and fitted the new one.

- reconditioned the fuel tank cap and latch and fitted it back on the tank.

- stripped down the petcock and cleaned all the parts, found a hole in the bowl. Hmm....

- wire wheel brushed the rear hub and brake plate.

The powder coaters told me to take my rims to the chromers to strip the chrome off - so I plan to sand them back enough to get paint to stick and do it myself. This is a stage one cheap and cheerful DIY as much as possible project after all.

Hey Old Friend,

Been too long.  I have some horrendous family illness going on and have had to drop off to manage things.

Anyway, I need an outlet for pent up frustrations so I am getting back on to the '77 CB550F project and have been asking some questions on the Tech Forum.

Just unlaced my wheels and loking forward to PC'ing and relacing them back up with SS kits from Buchannan's.

I was just over Trippman's CB550F build - he has the Polished Carpy 4-1 on his bike, and DAMMMMMMMN it looks good (although not as cool as the 450 Hooker that was in my possession before going DOwn Under!) Seriously, Carpy's stuff is awesome, and the pipe looks great.

The rod can break if it corrodes over time, that's one reason (it is not plated).

The biggest issue I know of is the lifter's ramp inside, if the lifter was not greased once in a while. They shift so easily that they often get shifted a lot, causing more wear on this ramp. Then it develops a "high spot" at the end of the normal shift and when the ball, rod, and lifter (in the clutch) wear a little bit, it can't be adjusted inward enough because the lifter ramp hits this ridge and stops the screw movement. This ridge can be removed, or new parts fitted, or a slightly larger ball installed, to help. Often, this ridge increases the lever pull force, wearing the pivot parts up there and even overloading the cable.

Once in a while the ball in the lifter gets lost. This leads to the adjuster being then turned inward to max lift position, which makes the clutch work again. But, this also imparts a bowing motion to the rod during push (because the end of the rod is bound in the lifter hole) which flexes the shaft. I think this is one cause of the breakage (or bowed) when the rod is not corroded. There are several other Hondas with the same system, and they suffer this same fate (I've seen it more often in the Twins).

Seems I have options in USA for 500/4 4 into 1 pipes.

I can get them from Carpy, Lossa or Cycle-x.

Kinda like the Cycle-x ones with the reverse cone shorty muffler, but for now I will run the old 4 into 1's on the bike.
