With respect to the photo, I defer to the penultimate authority for 550 restorations, SohRon. He made this point specifically in his thread that the hole needs to be at the bottom of the fork, on the underside to let moisture (from condensation) week out and to help prevent corrosion.

I have no particular data which is correct, but if you spent the time that he did to get everything factory perfect, I’d respect his opinion on the matter. It is possible the pictured bike is incorrectly restored too. But it sure is beautiful!

Thanks. I'll have a look at SohRon's thread. I appreciate your advice. You clearly have a sharp eye!

You can’t flip the gators as the form is different at each end. Just fitted genuine Honda gators to a 500. One was vintage stored for 20 years (and still in Honda packaging), on was new from DSS. Both have holes underside of every other convolution. The holes are near one seam. Also have some aftermarket gators and all are underside of convolutions, but not necessarily on/near a seam.
Having said that I do think that they are mainly is to expel/ inhale air.

Lovely bike, great restoration. I'm going to back and read the whole thread now. I have four 500/550s.

I grabbed this photo and cross-section drawing of the fork from the service manual. These also show the longer cuffs on the bottom.

I made a bit of progress this week. Wiring, handlebars, controls, gauges, front brakes, seat, etc. I’ve been busy with higher priorities lately, but I should easily be done by the time my new exhaust system arrives in a couple of weeks.

HondaAddict, how can you be one with a Ninja parked in the background, is that your forbidden fruit you taste from time to time?
What year is the kawa and other bikes? Very nice work on your restoration of this '75. I haven't seen the big signals on the early fork ears...but I guess that was a '76 and later fork ear design with the huge tubes built in...

Thanks! I haven't paid attention to whether the fork ears/signals are correct for the year. I thought they were, but it came with the wrong exhaust system so nothing would surprise me.

The 2002 250 Ninja belongs to my wife. We were looking for a starter bike for her and came across this one for a price we couldn't refuse. It's light and low, so she's comfortable with it. I enjoy throwing it around on a twisty road and hearing it howl like a coyote near its 14k redline, so it's fun for both of us.

The 1984 V65 Sabre is my daily rider. It was a $200 barn (garage) find that I refurbished in 2015. My signature has a link to the rebuild thread on the V4MuscleBike forum. IMO, this bike is a marvel for its age. Quiet, smooth and plenty powerful. I haven't found a use for the all the torque it can produce, but it'll come in handy if I ever need to pull a freight train.

And the 1986 Z50 is another little marvel that my kids have outgrown but I'll never sell. I still use it as a runabout at the cottage and it works great. I plan to restore it for my future grandkids.

I call myself an addict because I have what some might call an unhealthy loyalty to the Honda brand. The bug bit me when I had a 1977 CB400F back in the early 1980's and I've never shaken it. Our household currently has a CR-V, an Accord, two Civics, three Honda bikes and a Honda snowblower. But I can quit anytime I want. :)

My new Delkevic exhaust arrived yesterday. I'm pretty happy with it, although I have some other work to do before I can start it and hear how it sounds.

What's left to do?

I've pasted my to-do list below. Most of this is small stuff, but I haven't had much time to devote to this project lately.

  • Fix electrical issues (ignition switch, turn signal switch)
  • Install air filter/housing
  • Add engine oil
  • Adjust valve tappets
  • Adjust cam chain tension
  • Bleed/adjust front brake
  • Adjust clutch
  • Install/adjust new points
  • De-rust gas tank (it has rusted a small bit since the first time I did this a few years ago)
  • Gap/install new spark plugs
  • Check torque of all fasteners
  • Set ignition timing
  • Synch/adjust carbs
  • Touch-up paint (there are a few inevitable small dings)

I haven't had much time to work on this project lately. And when I have, it has frustrated me at every step. I had what seemed like a never-ending string of small issues, which I guess I should have expected after all the work it's had.

Anyway, I got it running tonight and took it for a quick spin. I used a soda bottle as a gas tank. It's working awful, but I haven't set the idle mixture screws, balanced the carbs or set the ignition timing. I'm sure it'll continue to frustrate, but it's nice to finally make progress.

This is the first "after" photo I've taken in natural light. I can see the end of this project from here.

Two holes in the cap with one feeding the carbs and the other a vent line tethered higher than the bottle's contents and your soda bottle will work better as a temporary gas tank. Press fit two brass tubes through the cap with some jb weld to seal it. giving it time to set up hard (48 hrs) with vent having internal hose to top of bottle and as I said previously, external hose higher... Use the plastic 6 pack holder as a bail to secure your bottle to the handlebars or mirror.

My unsolicited $0.02 on your bottle design...

Completely agree on all points. I made this setup to quickly try it. I did the tuning with the tank installed.

Here's a video. Still a bit of fine tuning to go, but it's coming around.
