frank, everything looks amazing!  i knew when i first saw your side covers that you had an amazing talent just waiting to be tapped!  looks like this 550 is the perfect canvas for you!!!  can you shed some more light on your casting setup??

Hey Frankenstuff so the only for you to fix the cowl at this point is to jb weld a small patch to the underside of the hole then sand and use filler to smooth it all out. It would of course mean that in the end you would have to paint the cowl though.

If you are still dealing with LED turn signals, I ordered an electronic flasher from this place:
http://www.superbrightleds.com
They shipped it fast and it works great.  The difference is that a standard flasher is current based.  LEDs do not draw enough current.  An elctronic flasher doesn't care how much current is going through it.  Good explanations on the site.  The flasher change is easier and cheaper than resistors.
Worked great on my bike.

yeah....my bike is actually under a pile of boxes. I spend more time sanding plastic than turning wrenches. It all works out though.

I can always fix it if you need. By the way, no "easy" way of welding aluminum. You need the material to be perfectly clean then you need a tig welding machine that has an AC setting and a "balance" knob. The balance needs to be set at 6 and the Amps need to be set at less the 80 for the thickness of the cowl. Just as a warning the cowl I built for you was very hard for me to weld... so you might want to consider that in some of the decision making from here. If you need me to fix it I will do it for free you would just have to cover shipping it both ways. Sorry about the misfortune.

Not sure of what kind of aluminum you used or the thickness but I would assume you used 3003 h-14 probally in the .060 range???????

As long as you are joining similar thickness you can oxy/acyt weld with a special flux and you can get pure aluminum rod and you would also need a special lens for whatever you wear for eye protection and as you said the metal must be very clean. It provides a very nice weld that is not as brittle as a tig weld

However if you are using different thickness materials through out your cowl than tig is the only way

Steve, yeah it was a disaster. i got some of those "low heat" aluminum brazing rods and thought I could blend. It looked better before I touched it. getting fixed right now.
I am going to need your help with some tig work though. My front wheel needs some discs tig welded. Still messing with the front tire. ::)

Dude, I like it just the way it is. I was planning on painting but then......sandblasted, louvers....I liked seeing the welds. It all fits the theme of the bike. I actually just came up with a brake light setup that would have covered the hole I made...too late though.

I work out of the basement and need to do all the welding outside (New England weather) getting cold son. The S90 is a cozy up to it with a beer and the toolbox kind of project. Maybe its own thread?

Yeah, I am torn.Do I keep it stock or get one of those monster clone race engines. Found one on ebay $350 complete and 140cc. Ug. direct bolt in? I dont have time for another "build" ::)

So I am getting another Cb550F. One thing that I have learned from building the "Frankenbike" is a respect for the stock form of the Cb550. It is like realizing that you have put so much time into a relationship with a hot trashy whore only to realise that your true love was simple and fresh.
I bought my first bike when I was 18; it was a 78 CB550, and it was bone stock. All I ever wanted was for it to look like a Triumph cafe racer. I tore it apart, did custom paint, bla bla bla.
Maybe I am older and wiser, maybe I am just trying to grab back that feeling of youth and excitement to ride a motorcycle. dont know.
I want to hear those old pipes again, to see the gauges with that pale green light. visceral experience. I am coming back to you after all of these years. I miss you. :'( :'( :'( ;D
