I happened to find this in my stash of spares. Also had new fork seals laying around so they were installed this morning before having to leave for work.  Tire decision forthcoming....Larry

No, it will be filled.  I'll have to do the finishing but as long as it is strong and sturdy I won't be all that concerned with the aesthetics of the motor.  Function over form.  This will probably be the last 400F and wind up as a keeper if all works out well...Larry

The Macbook Air my daughter gave me quit this morning so posts may be less frequent ,  as I'm back to my crappy old, slow HP-it had been a joy going back to Mac.Larry

A nice finished area is possible w/ careful Dremel work and a sanding block w/ different grades of emery paper.  ;)

it was totally dead, now it comes on but will not take my password.  Just sits locked up at the screen.  I had used Macs in my photo lab/studio and never had a problem with them.  The HP I own is sluggish to say the least...Larry

Just stumbled across this thread. Looks like lunch is DEFINITELY on me next time.  :-[. I never noticed the damage to the engine case either. I would have probably just pushed the damn thing into the river if I had. I did find the indicator console I mentioned so I'll drop it in the mail. Following this one for sure now!

Glad you found the thread David.  Definitely a bit worse than I thought it'd be but I think I can make a go of it.  Definitely will need the cluster, I look forward to seeing you again sometime soon.  On my way to get the motor, then on to work to use their parts cleaner for the front forks. Took the motor to a local Amish aluminum fabricator.  I had a 750 KO on which the carb  bracket broke and he repaired it for the outrageous sum of $5 several years ago.  This time he welded the motor, another bracket I made for the Pink Panther 400 and attached a gazing globe to a bracket. He had the balls to ask for the outlandish sum of $30 ::).  I couldn't let him get away with that so I gave him $40-still not enough but 25% more than he wanted.

After a bit of grinding and sanding on my part


I had to grind a bit in order for the cover to fit, which it now sits flush.


The alternator cover was pretty beat so I took some 60 grit emery to it.  At one time I had a mint spare cover and alternator-think I sold it on Ebay.



Both cover and motor cases are sitting overnight with JB Weld to fill some of the crooked nannies(whoops, I mean nooks and crannies).

Inside is built up but it doesn't interfere with the alternator so I hardly touched it. Unfortunately , I had to do quite a bit of grinding on the inside of the small upper hole so that the case would sit flush.  All in all, I may have spent an hour at most.  Since the motor will be on the ugly cosmetic side I plan to paint it. I   own a Hondaline Red, white, black and silver riding jacket along with similar color scheme helmet and gloves.  The bike may be painted to match the jacket

All those crevices are indications of impurities and porosity in the weld. All due to grime. The pictures also depict a too cold weld heat. As long as you're satisfied, fine. But it is exactly the outcome I described when you weld old, grimy cast aluminum.

Some file work or sandpaper work on the JB Weld & Aluminum and it will be ready for paint in no time.  It isn't a highly visible place, so I'm with you...spend a little time but not a lot on it and move on...

Plenty of other things that are more important to have just right, this isn't one of them.

Works for me.  I would've replaced the cases with the polished set I have if I wanted perfection.  And....................it sure isn't in a critical area.


Not sure how impurities would have been removed  as I had spent an hour or so cleaning the cases in the parts cleaner, then using carb cleaner around the broken area...Larry

The wheel is original to the bike, the rotor is one I had drilled but never used. Spokes aren't too bad.  I had an extra set but I gave them to a forum member. Thanks David...Larry

Removing the impurities is a nearly impossible task, MoMo. Thats why I said it was a very tedious repair. I'm not harping over the darn thing, I'm just explaining (now with pictures from you) why welding on these cases is very difficult.

The repair is fine for your purposes, and in that area it will likely be fine also. But if that motor ever hits the pavement on that cover, you can fully expect that repair plus a larger area to be chunked out. Aluminum gets work hardened very quickly. To have filled that area required lots of heat time, even though the amount of heat appears to have been low. The only way to remove the impurities is to pre-heat, clean with Acetone or other degreaser, and repeat. The moment you start welding, the aluminum will purge more impurities that you were never able to get at. (You're welding at more than 1200* with aluminum).

The downside to Rod welding (if thats what was used) aluminum is it does not allow pre-heating of the surface with the arc before fill rod gets added. TIG is ideal for this. Arc, wait and watch, then when the surface is cleaned away from the repair, fill rod gets added. ITs very different than steel.

I think the world of the work you do, so please don't interpret any of this as criticism, only information for anyone that might read the thread and consider this type of repair. It can be done, but should be done with TIG with completely stripped cases so they can be properly prepared. That's all. And you'll still have to grind down the repair (as you're doing) if you want it imperceptible.

yes the welder vas not prof. it can be done  more nice and stronger..some vas to Cold and to fast movens dont get it meldet dovn to the rigth height...but it did the job...and it vill not fall off...
if it vas a brake caliber or fork brace..or trippel top..im be vorried to use it...but on a casing..vho just need to be vater tight..its fine

thanks for  the thorough explanation Cal, not sure what he used but the price and quality fills my needs for this bike.   If I crash(only happened once in 50 years ;)) I do have that spare set of cases  ;D

This must be what happens when a screwdriver is used to remove fork seals :( Fortunately not in a critical area.  Smoothed it out with a Dremel.


I have posted this before but here goes again-this is by far the best setup I've used to install fork caps.  Tube is in the vise for pictures only.


Usually the pivot arm is in far worse condition, this required minimal attention

Disassembled the S&W shocks with this old spring compressor I've had for many moons, kind of surprised there still was dampening so I'll give the shocks a go.




Test fit my new handlebars


Think if I flip them upside down they'll give me that uncomfortable, back-breaking cafe racer ride I'm looking for?...Larry
