Okay, a retraction is in order. After running the tap through the second thread repair the tap flute grabbed the loose coil and unwound the single coil protruding from the backside. If you are using repair coils that are 6mm in length I would advise trimming one coil off the top so that the repair finishes flush. Pictures to follow.

Alright, so, i'm pretty sure i'm an idiot.

Let me know if this sounds possible. When I swapped my fuel line I'm pretty positive I attached it to the stem that vents to the atmosphere, not the fuel stem (not sure if other carbs are like this where the two are right next to each other, and attaching the fuel line is tricky when the tank is on).

Here's what I think happened; the fuel went into the bowls via the vent, filled the bowl, overflowed them, since the fuel wasn't coming from the needle seats there was no shut off so.....overflow. Mostly out of 1 & 2 which makes sense since the vent is part of the #2 body and it leans to the left on its side stand

3 weeks of waiting for parts after finding one problem after another on the carbs and i think i'm on the home stretch. It's actually a good thing I since I haven't touched the carbs in a year, they are now basically rebuilt. Here's what I did to them:

1. Replaced all the bowl gaskets (found a failed gasket on #2)
2. New slow jets (I couldn't unclog one so I threw in the towel and ordered a new set)
3. Cleaned a bunch of sediment from the bowls (like I said a year of riding after close to 10 years of not running)
4. Rechecked the floats and adjusted.
5. Set the air screws to spec (1 3/4 turns out, correct?)
6. Helicoiled 3 screw holes for the bowls (found a 4th that needs it tonight, to do tomorrow)

If i'm right about the overflow problem I'll be kicking my self while I pat myself on the back for doing some needed maintenance on the carbs that maked them better off than before.

Can you just confirm what size helicoils you used on the carbs as I may need to do similar. Thanks

I used the M4 kit, the coils are too long (thanks to madmntmotor), so i cut 1 coil. You can get them in 4mm, the kit comes with 6mm. It was really easy, just do what others suggested, lube and take it slow.

Good looking repairs with the helicoils.  The pictures really help.
Any of you guys used time-serts?
Some on the folks on the ngwclub site have had good success with them, although a more expensive option, I think.

I guess I'm to late, but I just taped them to an american Machine screw.  I, THINK I used a 8-32.  No drilling, just turn in the tap.  If you do one, its a great idea to do all so you don't try to put the wrong screw in one of the holes, and wipe out the threads for good.

Lucky  There is a difference between not knowing and not remembering.

You do not know what size tap you were using?
How will you know what kind of screws to buy?

M4x0.7

The thread pitch is 0.7 threads per mm. Make sure to get the right thread pitch.

By the way, if you clean the threads with Acetone just before you use the loc-tite, it will cure faster and make a stronger set.  If you screw up, you will need to heat it to remove it.
A great tip.

Everything is back on and running. The work and wait was worth it, airbox fits and bolts in as it shoudld, no leaks from the carbs.

The carb overhaul made a huge difference. The engine sounds better, it idles better and it feels torquer. I'm gonna guess my mileage will be improved with no gas dribbling out of the carbs.

Sorry I'm late to the party.. but about six months ago some brilliant kid on here suggested getting some 5mm screws that are a bit too long and cutting off the heads. Then he put some JB Weld on the screws and screwed them in as far as they'd go and let the JB cure. Then he used nuts on the shaft of the screws to hold the bowls on.
If it's worth doing, it's worth doing twice.
