It's not officially completed but should be by tomorrow.  I will try to post up a short vudeo of the start up later tonight.

She runs strong and smooth but I hear a little bit of chain or valve.noise... but sooo happy right now.

Well, I guess I can say the build is officially finished, although there are several loose ends.  More on this in the next post.  To finish the build, I had to size, trim and solder the termnals for the throttle cables.  Then install the cables in the Venhill 888n throttle grip and the CR26s butterfly - which was no simple task.  I had to remove the carbs.

Below are pics of the little solder pot and the finished terminals.  It's really a simple procedure.  Get a black pipe or other iron pipe end fitting.  I use 1/2 or 3/4 inch.  Blast it with a torch first to remove all oils and impurities before melting in the solder.  I use 60/40 solder (tin/lead) but 50/50 is OK.  I think silver solder may be stronger.  Make sure you rough up the terminal cavity a bit - I use a small cone shaped grind stone for a Dremel.  And the most important thing is to splay the last 1/8 to 5/32" of the cables - that is the strength.  Clean the end terminals and splayed cables in methyl hydrate (if you can still find it) or acetone.  Let it soak for about 10 mins then air dry.  Stick the splayed ends of the cables in flux and also the cavity in the terminals.  Then simply dip the ends in the bubbling solder, but just submerse it to barely cover the terminal.  After cooling, clean up any extra solder with a light grinding or 80 grit.

It sounds like a beast, even with the Mac muffler - which makes it a bit tinney.  It sounds much stronger than the stock 550s.  I've taken a couple of 30 sec videos, but my cell phone takes videos in mp4 format.  I looked for an app that would convert from mp4 to mpg with no luck.  I've never posted a video before, so I either need to search the forum or get some advice on how to do it.

I totally eliminated the fuel leak at the petcock outlet and re-routed the fuel line to the carb inlet between carbs #2 and #3 as per FunJimmy.  I have to look at the m-unit programming because when pushing the m-switch start button, it turns over and starts.  Another push of the buttom is supposed to be the kill switch.  But the second push spins the starter. I have to swipe the m-lock to stop the engine.  It's most likely a program change.  All other functions work great, except the PIAA horn, which I have not yet installed (I still consider the build finished).  I will change the exhaust to the Kerker headers with a 12" shorty Cone muffler if they can be made to eventually fit.  If not, for now I will keep the Mac 4-1 pipes but cut of the can and replace it with a Cone.

I do hear slight valve/tappet noise which is not uncommon, I hope.  Same as the other 550s, however they are not newly rebuilt.  I hope this sound is acceptable.  With the initial couple start ups, it smelled like paint baking with white smoke coming out of the exhaust.  I'm sure the painted Mac pipes were partly the cause.  The white smoke diminishes each time I start it up - it's almost gone.  I wonder if this is the Red Line assembly lube, though I didn't use any for the sleeves.

Also, I think I goofed and selected the "quicker" of the 2 Venhill rotors.  I get full throttle with only about a quarter turn or less.   It's the one with the shorter crown for the cable terminals.  I would hate to swap it out though because it was a PITA to install the throttle cables.  I wasn't expecting such a quick, limited throttle grip turn.

Unfortunately, when coming back to the bike a few hours after each start up, there is a drip or two of oil directly below the exhaust side of the head at piston #4.  When running my finger on the underside of the bottom fin of the head in this location, I swipe a tad of oil.  I am guessing its coming from the head gasket or the valve cover gasket.  I initially torqued the APE HD studs to 18.5 ft. lbs.  I hope the small leak goes away after I re-torque the studs.  My target is 20 ft. lbs..  I believe max recommended is 22.

I was hoping to go for a couple rides pulling the bike hard uphil on my long driveway for break-in, but its been raining here all day.  Maybe after work tomorrow.

Any thoughts or comments are greatly appreciated!

I think I got it.  I did not rev it in the video because it was taken before I installed the throttle cables.  I'll post another video tomorrow showing throttle response and revs.

Going to epoxy the cover in place and rig up a spring gun.....once I monkey a bit with the m-lock sensor.  Sometimes it activates through the cover and sometimes not even with the fob touching the cover.  The sensor face is about 20mm from the inside of the cover.

Update.

Below is a link showing the 2nd day start up after throttle cables installed.  In the video it doesn't sound like the real deal.  It's charging at about 14.7 volts with RPMs around 2200.  I have idle set high during break-in.  I don't want to lug it for the first few hundred miles.

Good news - I located the oil leak.  It's coming from the end cap of the valve cover.  Should be fairly easy to fix.  No leak from the head gasket - so far anyway.  I can't wait to install the Cone 12" shorty straight thru muffler.  All n' all, I'm a VERY happy camper.
